Thanks Oly - You are correct about the tensioner being loose in the picture I provided. Turns out that the volvo directions say to tension in the clockwise direction, and the FCP video (s60) say counter clockwise from 11 to 7. 2003 S80 Timing Belt Replacement Question
I have a quick question regarding the spacing between the timing belt tensioner on the S80 and the crank shaft pulley for the serpentine belt (behind the balancer). Upon reassembly, it is very close, less than an 1/8 inch. I am wondering if I have done something wrong, forgotten to add a spacer, etc...

Final Recap: 3 weekends later the car was running again, but with a major exhaust leak. I ended up pulling the exhaust manifold and having it machined - for it was warped. Apparently this just happens sometimes - so if you pull yours, make sure it is true before reinstalling. The car is running well...

The car has 157k or so. The gentleman at the machine shop suggested that the timing belt may have been installed too tight for this sort of failure. I picked the head up this weekend and am hoping to get to it next week.

Update: - the water pump bearing failed catastrophically, causing the pully to freeze and the belt to tear and slip. - the head is being rebuilt (~$600 + ~$200 parts). The timing belt was replaced about 20k ago by a small local shop that is no longer in business. It was a mistake to have them do it, and I am pretty certain the tensioner was not updated.
