Greetings:
My tensioner pulley seized up yesterday and the serpentine belt broke. I have been trying to find a replacement pulley, however, all of the pulleys I find online, or at parts stores are different than what I have on the vehicle. Did Volvo change the design at some point? The existing pulley is small and somewhat ribbed. Where would I find this pulley, or should I replace it with a newer style?
Also, I have had the belt off before and it has always been very difficult to put back on, it seems that if I put a larger tensioner pulley, I would need a longer belt. Is that accurate?
Thanks
Tensioner Pulley...

Your pulley is gone! Every Volvo I have had has had the same diameter (or extremely close) pulley. June

Here is the Blue Box Genuine Volvo installed by my dealer tensioner and pulley. If belt wrapped around the balancer check timing belt before starting. June

As mentioned above, it would be good to make sure the belt didn't jump a tooth or so - may check the timing marks
There are two types of tentioners which are different www.youtube.com/watch?v=Yd5gHFnHaYk
I recommend as above getting a genuine Volvo one for this part, I've had troubles setting aftermarket tensioners with their temp needle. Can get parts from Fcpeuro.com but 2x check to get the one for your engine serial number (the sticker on the timing belt cover on stamped behind the engine block) https://www.fcpeuro.com/Volvo-parts/S60 ... Tensioner/
There are a few Youtube videos if your have trouble setting the tensioner. Also careful with the center bolt torque, 15lb*ft
The timing belt should run without waving and in the center of the cam gears when the tensioner is set right

I posted the info on serp belt in the 2005 XC90 2.5T TB, SB job:
viewtopic.php?f=10&t=83521
You will need:
1. To verify when your TB was last changed etc.
2. New SB: Conti
3. Tensioner Pulley, ideally INA including the tensioner itself. Or you can just replace the pulley only,
4. Idler Pulley: INA>
