The cat on my former old Rav4 used to rattle with the engine hot and manual gearbox in neutral.
It was quite audible when one had just parked inside the garage at home and slipped her out of gear to neutral.
The metal outer heat expansion rate would differ from that of the honeycomb material within so may become looser when hot?
Suggest you go somewhere with a good accessible floor pit and get under the car with it running and hot. Listen to the entire exhaust system close up and with someone working the gas pedal or moving the shifter thru the gearshift positions. Brakes applied. (extreme caution required there of course)

Heat shield and exhaust system stable no broken bits, check by me maaaany times and an exhaust shop.
The noise I have is very similar to this poor fella:
Only much fainter. Apparent when the car is driven for 20 minute or so AND the outside temp is warm>20c. I got 3 mechanic, my Volvo dealer, my mechanic and another mechanic to have a look at the front CV shaft as it does very slightly move a bit. They all said it was OK and normal. Finally I asked my mechanic , regrease all the area on the front axle from tranny to boots, this made , tto me, no difference. There is no humming noise of typical CAT or exhaust, and certainly no loss of power. If any thing, on leaving the rev on 1 rpm there is very slight shake in the cabin, but not the noise I am talking about. Yesterday I did hose the CAT with water after driving and after getting the noise, unfortunately the noise stayed after cooling the CAT with water, for 5 minutes or so.
I purchased from Ebay yesterday 3 microphones, cheap , which I will wire to my laptop from different areas from the front bay, maybe it can point more clearly. Though I am not optimistic.

Since the vehicle has been thoroughly checked over and no safety items seem to be involved then drive it. The problem should worsen and the symptoms when it worsens may make it much more readily found.
I tell my customers regularly that I have checked thoroughly and no reliability nor safety items are defective and any repair attempt will be expensive guessing at this time. Driving and noting the time and conditions of occurrence will get more obvious and the issue will likely worsen. When that happens the repair will not be wastefully costly.
I am curious as to amplitude of bumps to make it happen. Bumps that do not cause body motion but only make suspension respond or does it take body motion?
Have you ridden in back seat with someone else driving to see if the noise is less loud or if the source sounds different enough to change your opinion of the problem?
IS the amplitude different costing over the same bump as power applied over that bump and also engine off over that same bump?
Ball joint inspection by yet another mechanic might be wise. Jack under each front lower control arm to get the angle of control arm to same plane as when it is laden and then check for motion in joint.

Wise reply, Thanks Jimmy. Our winter will be in soon and that should calm the problem for sometime.
1- The bumps: must be very mild irregularities in road. Best surface to hear the noise is tiled street, sort of the European style old roads, rather than actual bumps or speed humps. The faster the car, the less the noise. Possibly still there but masked by wind and tyre noise etc. No body roll needed to elecit the noise, the character of the rattle/clunks are pretty much in the youtube video attached before, (that is not my car, my problem is maybe 75% less loud than the above video).
2- Back seats: can't hear it, front passenger: you do hear it but less than driver seat, and you hear it coming from front opposite directions. Driver seat: the loudest place, again , as if it's coming front opposite direction as well!
3-Absolutely not related to engine intention. The noise is same R foot on slight accelerator, not on accelerator, brakes on or off , all the same, putting the car in neutral and switch off the engine, while in motion, the sound still the same.
And as you suggested, not spending more money on possibilities from now on, specially expensive original drive shafts etc. But certainly would help me on next presentation to the mechanic to ask him to check this or that item under the car, rather than asking to investigate a noise under the car.

I was searching for an answer to this problem as I'd like to sell my car and I have exactly the same problem almost since I purchased the vehicle (around 200km). The noise is exactly as described and can only clearly be heard from the drivers seat and seems to be coming from the left hand front of vehicle. It is worse at times and I have never looked at temperature but I will monitor this and get back to you. I had everything replaced on my car that Volvo could think of to no avail.
Did you ever get it sorted out? A solution?
