Hi, I just bought this wagon a month ago, so I'm not yet familiar with everything, and can't find a repair manual.
I have all the belts off, and the upper timing belt cover off.
How do I get the crankshaft pulley off? Do I need any special tools?
How do I replace the tensioner? It's bad. Any tricks?
Do I need to re-align all the timing marks? The belt broke while driving.

Unfortunate to have the car for such a short time and have the cam belt snap. However, one good thing is you have a non-interference engine so no real harm should have been done.
Haynes manual covers the replacement of the belt. They aren't the best but they aren't the worst.
The only special tool you need to get the crankshaft pulley off is an assistant. Remove the starter motor or the flywheel bottom cover plate and jam a large screwdriver in the flywheel teeth. The assistant holds it there while you loosen the pulley. It is also necessary when replacing the pulley.
The tensioner is bolted on. If you are going to replace it there is no real problem. The new tensioner will have the spring locked in place . Simply pull out the locking pin when you get the new belt on.
All the timing marks will have to be aligned.

I already have everything apart, except the crank pulley.
I saw one post where a guy recommended putting a socket with breaker bar on the pulley, and positioning it clockwise till it won't go any further and bumping the engine. He said it works every time. Should I try that?
I have to order a manual. I want to do a few things. I'll post about those soon.

I have heard of people using a bar and engine power to crack the bolt but, in one case, the bar shot off the bolt and caused damage to the rear of the headlight.

Well, It worked like a charm. I made sure I had had someone with a 2x4 to hold a little pressure against the socket to keep it on tight. One bump did it the next loosened it.
Now on to replacing the timing belt, tensioner and I'm gonna try and do the camshaft seal.
Any tricks to the camshaft seal?
Going great so far. I'm learning about Volvo's real fast.

The back piece of the timing belt shroud is breaking apart, so I have to replace it. It's across town, and will have to wait till tomorrow.

Okay, things went great. I took my time. Put a new back piece of the timing belt shroud, I bought two mechanics picks and got the seal out carefully.
I used a piece of PVC sized just right and slowly tapped it on. I used White lithium grease.
So, She started up first time, idled beautifully, and I let it warm up. The I stopped it and loosened the tensioner bolt, let it work, and re-tightened.
So, I crank it up, and take it for a spin. It is smooth as glass.
Then, when I put it under a load the rpms' drop, and it feels like it is gonna stall out. If I just ease off on the gas it will go on up to 50 mph very smooth. But, as soon as I give it gas, as in kicking down, or just trying to accelerate, it bogs down and almost stalls. If I let up it eases up.
Any clues anyone?
