Does anyone know of any special way to attach the mounting brackets back to the intercooler? Mine have come off and if plugging the hole is the only problem and the tanks are still sealed I would like to reinstall this thing.
I got it out and cleaned up, I think I am going to try to seal the hole in the bottom with JB weld and some washers to get the hole size smaller and then leak check it to make sure the tank seals are good. If it is then I will install silicon hoses and put it all back together to try it all again.
Thanks for the help. I am really wondering if it is a combination of this intercooler and maybe a slowly failing O2 sensor. There is 224k on this car and everything appears original.

Here is some live data from my scanner. I don't know what the sample rate is so I am not sure how helpful it is, but maybe someone can see something strange in it that I am not spotting.
I am waiting on the epoxy to dry for my hole and crack repair then hopefully tomorrow I can pressure test it and check for leaks at the tank.

I "repaired" the crack and hole in the bottom of the intercooler and made my own shade tree test caps to pressure test it and found the upper tank leaks along the entire seam and won't hold pressure above about 5#. I am sure my turbo moves enough air to get boost up to 9 but my compressor just doesn't move enough to overcome the leak.
Leak repair, I used JB weld and epoxied a nut in the hole and then used a piece of rubber and a bolt to seal it.

Leak test fittings.

I will be replacing all the rubber hoses with silicone, mainly because a set of silicone are cheaper than volvo rubber ones but would you guys and gals recommend replacing with a used stock intercooler that may or may not leak or spend the money on an aluminum one like the fleabay ones.
