I'm imagining a big hole in the door jam (hinge side) because of a bad weld, such that there is a danger that when taking the door off, that a large chunk of metal that should be holding the hinged rocker arm in place could fall into the fender area.

I would be tempted to pull the bad/loose welded piece of metal out with the rocker arm hinge and then unbolt the hinge from the metal piece once everything is out of the car. From there, I'm not sure how you're going to fix a big hole, but possibly, cut a piece of sheet metal, drill some holes in each corner and in what's left of the door stay and bolt this piece of sheet metal into place as well as the rocker arm hinge to it. Seems like a lot of work, and might be best just to get someone to do another weld for you (correctly). Either that or like you said, a strap and just forget the hinge. Depends on how the rest of the car is...if it is nice, you might want to fix this right.

Couldn't you attach a very strong magnet onto the section that you're afraid will disappear into the black hole of Calcutta?tcapp wrote:Mij has it right. Once the torx bolt is removed I could lose that half of the door stay into the fender area,
There are only two types of car owners - those who own Volvos and those who wish they did.
