A hose from manifold to brake booster - was it checked?

I removed the intake manifold, wire brushed the bolts (a couple came out with some metal bits in the threads), and chased the bolt holes using a spare bolt with an angled lengthwise groove cut in it with a cutting wheel so it had a bit of 'tooth' as it went in. Towards the end I had to do a quarter turn, back it out, spray cleaner in, reinstall, go another half turn further, etc, until it bottomed out finally.

I then reinstalled with a new head gasket and a thin layer of RTV blue gasket seal. This time it was easy to get the bolts in and torqued to spec.

Also, while under the car doing the 2 bolts beneath the intake, I noticed that the evap canister hoses were not connected so I plugged those in too.

After reassembly it purred to life. Now I have a check engine light, but I imagine that will be easy to solve. The big thing is the engine is smooth and no knocking or puffs of smoke. Looks like the bolts didn't quite seal last time due to grit or metal filings, and the manifold wasn't fully seated on the gasket.

This is excellent news. Good job on getting that fixed.

(Also, you might get some smoke and/or funky smell from the exhaust after connecting evap canister again after a long time off... if so, no worries - it clears up in 10-15 miles. :) )

Thanks for reporting back. Your problems sort of gave me the willies while reading this thread right before doing my RMS job, but mine fired right up, and as rspi put it, was, "....purring like a kitten."
