Small status update. All worn/broken parts replaced. Ended up replacing the Teflon seals (the ones on direct clutch drum were junked), the bushing on the front of the rear planetary, the filter (I have old and new pics to show the clogging), and had the pressure plate welded to repair a crack. It's hard to say what the first breakage was and if it caused the others or there were three independent failures due to normal wear added to the 2001-2002 TCM neutral-stop firmware. After this is all over, I'm taking it to get that updated.

Transmission is all buttoned up and mated to the engine again. Need to get the subframe under it, and all the top end connections reassembled. Thinking I'll leave the axles and suspension out until I've fired it up and verified that the pump whine noise is gone, no major leaks of any fluids and most importantly, the differential outputs are spinning when put in gear.

Crossing my fingers all goes well.

It's alive. After reassembling all but the axles/suspension, it started right up and the differential was moving in all gears. All pump whine noise is gone. Finished up by installing axles and suspension. Drives pretty well, no slipping at all.

It is badly in need of adaptation (will try to do at lunch today) and an alignment (will take it in after adaptation). Still, a major hurdle has been cleared.

So this at-home rebuild made it about 18 months.

Next up, a used and relatively low mile 2002 S60 AW55-50SN is sitting in my garage at the moment. By serial number this should have been a late 2002 unit.

Externally, it has been degreased and washed. Internally, it has a new filter. The fluid inside looked good, dark red to brown, definitely not black and no particulates in the sump. The magnets in the housing were clean, no significant amount of material on them.

I have a new (rebuilt) torque converter ready to install as well as there's no way to get all of the nasty fluid from the current transmission out of the one that's in there. I'll blow the cooler out with some air to flush as much of the old stuff out as possible.

What can I say. I like the car, it's in great shape (everything but the transmission) and they're not terribly common near me.

So I keep working to keep this one on the road rather than starting fresh with another one and whatever problems that one may or may not have.
