Help, Advice and DIY Tutorials on Volvo's P80 platform cars -- Volvo's 1990s "bread and butter" cars -- powered by the ubiquitous and durable Volvo inline 5-cylinder engine.
So there really should be a write up, it's pretty straightforwards
Prepare for there to be brake fluid everywhere...
Move the electrical box aside... It'll give you a lot of extra room.
You need 11mm flare nut wrenches... I have these flare nut flex-head Gearwrench wrenches that were an absolute lifesaver.
14mm for the brake pressure sensor.
Some needle nose to take off the hose (this is what connects to the clutch, no?)
and 13mm (or 12mm?) sockets and extensions to take off the bolts holding on the master cylinder, again, I used flex-sockets here from Gearwrench and it made the job much easier...
And prayers that all that brake fluid doesn't ruin the ABS module...
All good right? Nope.
The holes that the brake lines screw into on the remanufactured master cylinder were different sizes!!! See picture below. I thought this was me.

I ran to local autoparts stores, no master cylinders in stock...
I didn't get to put my order into FCP till after 4PM so we'll see if they'll come through. What absolute bull.
There's going to be some SERIOUS air in these brake lines now...
Is this my fault? Are there different sizes for the brake lines on some cars? Did I order the wrong master cylinder? I have an ABS module for TRACS. (I had a TRACs light on a long time ago... but I have no TRACS button inside the cabin... so I ordered a Master Cylinder for TRACS). Or was this a refurbishing error? I ordered both models to compare.... Figured it didn't matter since I'm sending them back anyhow.
Thanks for the support, my friend. Really bummed about this, I need to take her up upstate next week. I probably won't get my FCP order till Monday, gives me a daytime do this and to chase my KERFLUNK-sound... What a crap show! I really hope it'll be ok after this... Word about my ABS module... Brake fluid does that make me happy.
On another note, I had Pentosin Super4 in there and boy did it get dirty and brown in two years... I'll be trying out the Pentosin 4LV this time around.
Just received another rebuilt Master Cylinder (Cardone 11-2843/ Volvo 9140897) and it has the same issue: the threaded hole closest to the brake booster is significantly wider than the 11mm brass brake line fitting in the car. Can I get some confirmation fellas? Are these two parts messed up?
From what I can gather, there are two brake master cylinders on FCP, one for cars with TRACS and one for cars without TRACS. The two that haven't fit are for cars with TRACS, so maybe that's the issue? (Even though I have TRACS... No button on the dash, but had a TRACS light on the dash which was remedied with a MattyMoo (TRACS) ABS module...)
The piece I pulled from my car is Volvo 9140251. Which doesn't show up anywhere, not even at Tasca...
I also ordered a brake master cylinder for cars without TRACS and that's arriving later today... Maybe that's the piece I need? Will update later.
Master Cylinder is a critical item for obvious reasons: safety!
Eeuroparts lists 2 choices: with and without TRACS.
Your best bet is to call them, then ask them to open both boxes and email you the photos.
Find the photos that match your existing MC and order that one.
FTE (and ATE) is OEM mfg for the Master Cylinder.
