if I remember correctly its probably the gasket under the locking ring that leaking. If you can afford to do so I would replace the entire assembly so you don't have to do it twice.

I did a fuel pump tutorial last year however it was for swapping in a standard pump into the housing (doable but not practical due to poor submersible fuel hose quality)
It details about 80% of the work. The other part is removing the LHS port under the LHS seat and disconnecting the sender unit from the pump.

When fitting a new pump snaking the return lines back through is a real PITA. I used twin coat hanger wire twisted together for strength to guide the return lines through.

Seems like snaking a rope when the old lines come out would be easiest?

In any case, VoA has agreed to cover parts if I cover labor to have the pump replaced. Seems like a fair deal to me to save me the work, so going to have it done on Tuesday!

They quoted me 4 hrs (@$130/hr). Seems high to take the rear seats out, pop the port covers off, remove the old assembly and put in a new one? But still, a bargain to get genuine Volvo parts and not have to deal with it.

It's a PITA tank with a shallow section that the lines mist pass through in order to orientate the 2nd fuel.sender correctly. Ropes don't work as they pull the lines into the wrong section. Believe me I've done 3 of them. Four hours is about right. They will need to drain the fuel right down so they can connect the 2nd sender without smelling like refinery workers as the return lines are ridiculously short.

When replacing the port seals they need to be resretched by hand so they catch the outer perimeter of the roumded ports, otherwise fuel seeps out when the tank is more than half full.

Haven't done it, so will have to take your word for it..

Dealer is still working on the car, but I had a chance to stop by and snap a few photos.

Seeing the defect in the fuel pump housing, I really think they should cover 100% of this job, regardless of age... It's pretty agregious and a clear safety issue. See if you can spot it...

Just had same issue start to leak, so did that recall ever get extended as I am in NE region, any updates, I have 157K on 02 xc70
