Can you examine the C clip GROOVE to see if it is damaged? Inspection mirror or Boroscope may work for this. The groove may now have a bevel on the outside edge that will not secure the C clip. This may have occurred when the end of the first axle was damaged.

Can you check the overall lengths of the axles? I'm assuming the old one on the right is the original? If so, in the picture it looks longer than the others.

Yeah, the original axle definitely looks longer in the picture.

With the boot torn on the old one, it does look longer.

However, when you line them up straight and compress them together from both ends, they're the same size.

Before I put in the 3rd one, I took pictures of the inside.

I felt the groove and the edges the circlip goes into felt flush

I should order an Volvo axle from FCP overnight and return all of these....

but I'll test drive it around the block a few more times i guess

It doesn't look damaged, but you'd have to inspect it with a mirror or borescope to be sure. That's a good sign, though.

A new Volvo axle will be your best bet, even though they're expensive. Aftermarket axles for these cars are just a pain!

Thanks for the photos. It is hard to see clearly, but I don't see damage to the C clip groove.

Another crude inspection idea: get some modeling clay and press a ball into the groove area. Carefully remove the clay and inspect the groove impression. This may reveal something you can't see.

After some testing, i feel confident the last axle from API is adequate

It seems even a couple millimeters can cause failure

I'll either buy Volvo next time, or painstakingly measure both side by side
