As Abscate likes to horrify us with the terribly rusty cars he works on I thought it was time to see the other side of things!
I managed to finally finish replacing the worn out front caliper brackets on the 'R' which has the 'big brakes' with the 302mm rotors and the wider brackets.
During the summer in my attempts to get the 'R' back up and running again after sitting for nearly 2 years, I found the front back plates were rusted through an a couple of the mounting bolt holes. I did temporary repairs but also noted the caliper brackets were worn out with deep grooves in them.
As the car was not used much, the front suspension is still in fairly good condition which is helped by only using the car now in summers to protect it against the salt.
Below you can see the condition of the contact areas of the caliper brackets and why they needed replaced!

You could definitely repair those brackets with weld and grind. I bet JB weld would even work well.

I did think about the weld and grind, but the metal has gone through the hardened surface and welding may improve the surface appearance but not sure about the functionality with a hard enough surface.
All that black stuff is alien to you on the East coast rust belt. It is also unusual here as well. However it is way easier to keep it hat way when not exposing the car to winter and salt and is not a daily driver!

Took her out on her first road trip since getting everything buttoned up. 50 miles of secondary roads where I could start the break in process. Ran flawlessly. Never a CEL or anything to even indicate that all the work had been done. Can't open it up yet of course, but I can tell that it's all there.

Picked up the XC90 yesterday after finally getting some new tires. I replaced the Nokian zLines with Firestone Destination LE3. I had LE2s on my Mountaineer, and never had any complaints, so from that experience along with what I've read these LE3s should be great. Once I got home, I polished the headlights again because they were NASTY.
I used the Turtle Wax kit that I had gotten for my '05 Outback, and I was pleased with the results. Cheapest one at Walmart, and it works incredibly well for what it is. Normally I just sand them out with 500/1000/1500/2000 then polish with PlastX, but I like to try these kits every now and again.
With LOTS of effort, I got the rest of the clear coat off the driver side headlight. It seems someone sprayed clear on these headlights before we bought the car, since there's cracked up clear coat on the rubber seals around the lights. I hit the passenger side with 400 grit to break through the clear coat since it was taking entirely too long with the now worn out sanding pad from the kit, and there are still some sanding scratches in the lens. Not a big deal, I'll take care of that eventually. Huge improvement from what it was.
Then I discovered a coolant spray around the tank. The cap was hissing and didn't release any pressure when I took it off, so I'm assuming that's the issue. Coolant level wasn't low, so I'm not too concerned. I'm thinking maybe this has something to do with a possible heater core blockage that's preventing the heat from getting beyond barely lukewarm. Good thing it's in the 70s today, no need for heat!

Parts or worth restoring? The headliner seems too tedious and then there's the actual damage. Tires alone worth the entire rig.

Thanks for the offer to fix the caliper brackets. I had to return them for the core charge deposit ($140) and hopefully I won't need to change them ever again if I am lucky!!

Did you paint the steering knuckles or is that original coating? Did you mask off the wheel hub surface to keep it bare metal for a good seal? I'm considering sending my spare set for powder coating, then installing them when I replace the spring suspension.
Are those XC90 headlights plastic or glass like the P80?
