Thats an interesting tip, thanks! Ive never heard of flattening threads - does this just help to create more 'bite'? Which red loctite did you use? I think 277 is still removable with hand tools at 32nm.

Am I correct in thinking you re-used the original bolts and did the stretch torque sequence again? I would be a bit wary of snapping mine!

I tried to clean out the threads as best I could before with brake cleanrt / electrical contact cleaner type stuff and paper towels but its probably impossible to get it all out to ensure the loctite bonds. Some loctite is oil resistant but probably not to the degree of some thick CV grease....

Every bolt is turned to an angle while being tightened.

I have not found definitive evidence that this bolt deformed with use.
The fact that the bolt is turned to an angle does not mean it is deformed, this is true mostly for engine cylinder head bolts.

I cant find any of the original xc90 bolts but this type crop up:

They are shorter but do have a rubber cone and what looks like another metal washer. They are listed for the xc90 still.

I am wondering if I could use the rubber cone from them and put onto the correct length bolts?

I have used #2 rubber stoppers drilled out and shortened in length to appropriately 3/4"/20mm on the tapered end. At full length, I've found they split.

I also had issues with new bolts coming loose. Thoroughly cleaning the CV threads and blue locktite has worked for me, as well as slightly deforming a few middle threads.

Thanks for the link to the rubber cones! I've got some of the other XC90 type bolts on the way (got on eBay for £10 delivered for the pair)

I also cleaned, reapplied loctite and pinched a few threads on existing bolts in the meantime until they arrive.

It is amazing how much slop/harshness and noises are generated from a bolt which is slightly loose. I can tell when they have come loose as the far feels very tired and baggy. I can even feel it through the smoothness of the gearchange
