94 850 T5 Stalling....
Well I just got off the phone with the dealer, and they have it diagnosed. I have some major air being sucked in around the intake manifold gasket and the throttle body as well. So thats the unmetered air it`s getting. I priced the gaskets through FCP groton and it`s a whopping total of $6.49 for both gaskets. So i can`t complain there. I told the dealer i`d call them back in the morning but I am pretty sure Im gonna get CAA to tow it back home and i`ll do the repair myself. Im gona get a quote just to see how much they want though. Im also considering swapping in my other engine/tranny which has 199kms as apposed to 470kms on the stock drivetrain. I know it will need to go in eventually, maybe now is a good time.

If you plan on keeping the engine in the car and change the gaskets it is a very opportune time to service the PCV system. 90% of the work is getting the intake manifold off.
One other tip, the lower intake nuts don't need to be removed to get the intake manifold off - just loosened. They do need to come off to replace the gasket but it is much easier with the manifold out of the way.

Ya I was planning on servicing the PCV system if I pull the intake manifold and the mare I think about it I am leaning in that direction. THe engine doesn`t burn oil and the tranny is smooth so I might as well see how much millage the stock drivetrain can really handle. THanks for the input, any idea of how long it will take to replace the intake manifold gasket and throttle body gasket? I am mechanically inclined but this would be my first attempt at this job.

First attempt at this (PCV replacement with the manifold and throttle body gasket), I would allow myself 4 hours minimum but most likely 5. Just take it easy and slow so you don't make mistakes and have to take the manifold off again (like so many have done who have posted here). That means, you need a day and a couple of 6 packs of beer and someone to check in with you every now and again. Or better yet, make it a PCV replacement party with several friends and some good tunes! Oh, with the later, you'll need more beer!

hmm, sounds like a fine plan to me. It`s funny the beer will actually cost more then the gaskets, got to love it! Do you think I really should replace the whole PCV system or just clean it? (if possible) Ive recently inspectd the PCV nipple on the intake(acordian) tube going into the turbo and it wasn't clogged. Im also ordering new o-rings for the injectors.

Well, I got the car back home now and have decided to replace the gaskets myself. Volvo's quote was $500. labour plus $30 for gaskets! I asked them if they see this sorta thing often and they claim they usually don't. But they did have an 05 in the week before with the same problem. Im wondering if running higher then stock boost levels may have had something to do with my problems. The gaskets are either coming in today or monday so im keeping myfingers crossed.

On a '94 if it's never been done, it's way over due. The PTC nipple might be clean because the rest of the system (including the hose that goes to it) is clogged. You'll find that the more you handle these hoses, the more they'll start to break and fall apart on you too...my '98 being 4 years younger than yours did that a couple of years ago when I started replacing the vacuum hoses with silicone. Btw, the main reason these start clogging is due to the use of non-synthetic oil with a turbo and not changing the oil on a good schedule.

THanks for the response, I am not sure if the pcv has been replaced or not either. But I did get it serviced once by a retired volvo tech when it was pushing oil out through the exhaust and the intercooler about 2 years ago. I got lazy and brought the car to him for the intake gasket job, he said he's gonna check out the pcv system for me. Sounds like im deffinently gonna need one though.

Hey Japedo, keep me posted on your results please! I am having some of the same issues and have done the following with the car still stalling. The O2 sensor, engine coolant sensor, and a new bosch maf sensor. Have also recently done a full tune up as well...... am lost as to what should be next, a mechanic friend of mine said to change the cam sensor and the crankshaft sensor....... what do you think? I should probably tell you that mine is a '94 850 non turbo. So again please let me know your findings.
