Unfortunately the hole didn't decrease in size and the exhaust got progressively louder. Therefore I ordered new mufflers from IMASAF and procrastinated for another month until Saturday, when I finally ripped the old exhaust out:

It went smooth so far, but one of the four bolts of the front exhaust guard (VIDA calls it "bracket") stripped. I expected the bolts close to the downpipe to strip but not one in the chassis :?
Then I decided to open the can of worms and remove the heat shield as well. It was a good and bad decision. Good in a sense that I uncovered a lot of rust, which had to be treated. And bad in a sense that I uncovered a lot of rust, which had to be treated. The spot welds of the rear heat shield came apart in the process, so I had to rivet them back together.

All the surface rust was ground down with a CSD disc and painted with Brantho Korrux 3in1 (the German equivalent to POR15 essentially).

The exhaust hangers were derusted in citric acid, neutralized with soda and then painted with Hammerite. The next time (if there is one..) I'll make new exhaust hangers from Stainless.

The installation went quite smooth and the IMASAF exhaust fits very well.

All in all the "just swap the exhaust on a Saturday" took three days and was significantly more work than expected.
If there only was a 1:1 replacement exhaust for P2 Volvos made from stainless steel (with TÜV approval)... :(

Yes, so far we had good success with the IMASAF exhaust on my partner's Volvo V70 II, so I went with them again.
I'll have to check when the rear muffler was last replaced by the previous owner, but I think it was less than 5 years ago? It was not from IMASAF though...


When fitting the heat shield, I had problems with the plastic nuts (981495), because the threads of the studs were corroded and had less diameter than they should have. The studs were shorter as well, so I drew up and 3D printed a replacement nut, that sits a bit more snugly on the stud and is additionally held by a zip tie:

Initially I had some problems with layer adhesion of the ABS plastic (the layers are the weak point of 3D prints), but after some tuning it came out pretty strong.

Rolled the P2 into Brooklyn to pickup daughter and hound. 90 minute trip at 35 mpg as rain limited traffic speed.
