I just bought an 04 XC90 2.5T AWD. It only comes with one key/fob.
What is the cheapest reliable way of getting a second key made?

My local dealer wants $740 for a key with remote. That's remote $275, key shaft $127, programming, $270. I need to bring registration and license to start the week long process. This is insanity. It's an offense to customers.

Remote runs around $225 list price
Software is $30 program key/$30 program remote.
Tech labor to program is an standard hour (guess $120?).
Still a lot at $555 but it's not $740. Cut should be included in the key purchase, they "should" be able do it on site (may be why they say it'll take a week?). Can't recall what I paid for my last key and remote, had it done by Seattle Volvo (was Ravenna Volvo) and they cut the key while I waited, took maybe 2 hours all in? Can call them and/or Sandberg and/or Bellevue Volvo (was Barrier Volvo) and price shop (with time to do it as well) but what I show for price is coming from Sandberg so it's somewhat legit- https://parts.sandbergvolvocars.com/
Not gonna sweeten the bitter pill but if you have a Volvo dealer connect up to your car for a job, ask about having them check for any software updates. This is pre-05 so early CEM/REM but there may be a module update to improve something of another and it's normally free to the customer (Service 2.0).

I’ve been down this road, I ended up purchasing a valet key from the dealer a little bit less money than the full remote fob.
The way Volvo does the security system. They are about the only option. No independent locksmith in my town would do a Volvo key.

The main difference between the key w/o remote and the FOB key: the trunk key slot. Maybe the glovebox too (I have not checked that yet). If you lay both keys side by side, you will see the subtle differences...
So, if you are like me who disconnect the battery at airport parking lot to prevent battery drain let's say for a 10-day trip, you will learn that the key w/o remote will NOT open the trunk manually. The FOB key will open the trunk slot manually.
I just learned that lesson a few months ago lol.
Of course, you don't have to d/c the battery like I do for long trip.
