2011 XC-70 Strut replacement & persistent noise

After 190k miles , the front suspension on my 2011 xc70 started making noises related to bumps in the road.
I used the very clearly documented procedure below to replace the struts

On disassembly, I inspected all the parts and perhaps foolishly only replaced to obviously bad parts:
-struts
- control arms
- rubber spring seat
- sway bar links
- sway bar bushings

I didn't replace these parts because visually and structurally they appeared in good condition:
- bump stops
- bellows
- strut mounts
- strut bearing

Sadly , after I got done there were similar but different knocking noises from the front suspension.
Now , one obvious noise is clearly coming from the top of the strut tower, the 3 bolts and the center strut bolt are all very tight.
With the wheel off , and a board under the disk rotor , if I push up on the strut , I can hear a noise coming from the top of the strut.

I am concluding that the play is either a bit of debris caught between the top of the strut and the car body or somehow there is excess play in the strut mount bearing. Apparently my visual inspection is not trustworthy.
In any case , the entire procedure is going to have to be done over but at least now the bolts are now un-frozen and Im familiar with the process.

A helpful person on the Swedishbricks site sent me the Volvo document that explains the required alignment when replacing the struts on a P3 Volvo:

I removed the strut, did the required alignment , reinstalled and the tapping noise was gone !

Strut bearing would be my bet. Great photo on alignment procedure. Fcp euro has a detailed video on similar job but on xc60 in case you need reference. Sorry for your time. Hope it will reward you with another 190k of noise free miles.

Hey , thanks for the careful reading and looking at my post (you noticed the fluid film!) . I don’t seem to get many replies to my posts or questions so I appreciate the feedback. Now that the struts are installed correctly it sounds like a new car , absolutely no noises, I love it. After the first reassembly I doubted that the parts I reused (strut mount, bearing etc ) were good and assumed they were the root cause of the noise. It turned out that these parts were still serviceable and the problem was entirely due to simple alignment of the nubs on bearing.

My mechanic pointed out that the underside of the car seemed particularly rusty. While I had things apart , I did the electrolysis rust removal thing

and got rid of the heavy scale of rust from the knuckle etc. But everything did seem unusually rusty underneath. I finally figured out the root cause: 3 years prior, a squirrel chewed a 3” hole in the plastic cowl under the windshield wipers. This hole channeled much of the rainwater and moisture from the roof and windshield down over the suspension, steering rack, catalytic converter etc etc . As soon as I realized the situation, I sealed up the hole. Even the stainless steel covering around the catalytic converter had some rust holes ( patched with woodstoves gasket cement).

I continued to apply fluidfilm to most of the underside, still more to go . I hope it helps, it’s not a fun job.

Regarding the alignment of the P3 strut:
Thanks for posting it.
Is the blue thing a tool? The drawing is a bit fuzzy.

I suppose there's no link you could provide.
