Here's the difference between the early casting on the left, and the 2003 forward casting on the right. The flange is held on by a 24mm nut and is about 1/3 inch shorter on the 2003 onward models.

Thanks for all your help guys! I think the plan is:

- Wait for a warmish (relatively speaking) day
- Pull the prop shaft and the angle gear
- Drive FWD for a bit and figure the rest out when it's sunny and warm

To drive FWD, you will have to make sure the collar stays in place or your trans oil will leak out.

Ah. @scot850 that is good intel. I'm trying to remember the inner diameter of that axle seal, but basically, something like this would do the trick, no?

(Assuming that I get out there with a caliper and get the real dimensions, and that I put some red Loctite in place to secure it.)

I am starting to lean toward permanent FWD. Reasoning: if the VC hasn't gone already, it will certainly go soon with the car at 180k miles or so. There don't appear to be new parts in channel anywhere, and by now all the junkyard pulls seem to be in the same mileage range... so trying to keep the AWD going on this may be fool's errand at this point that just has me on my back all the time and chasing down crusty old parts that are always about to fail.

It sounds like I can:

- Drop the prop shaft
- Pull the angle gear
- Install a collar clamp of the right inner diameter against the collar sleeve to keep it in place on the CV axle
- Worry about pulling the rear CV axles off if/when I start getting noises out of anything there on the back end

So maybe that's the new plan. If someone actually has a source for new viscous couplers let me know, but it sounds like Volvo has stopped offering them some time ago. I don't mind FWD necessarily, I'm old enough to remember when FWD cars were a luxury for snowy areas as opposed to RWD cars. :-D

Viscous couplers do fail but they also can last a long time. My buddies 850 AWD with a manual trans that is driven hard has over 250k miles and still has the original VC unit.

That shaft clamp may well work to hold the collar in place if you can get one the right size. If you go that route let us know what size works please.

XC converted to FWD is a very bad FWD. Nothing like a real FWD. In fact, it is worse than my RWD truck.

I've read some folks manage to rebuild viscous couplers. It is basically a replacement of the non-Newtonian fluid inside the VC.

I agree with vti on this, having driven mine when the AWD wasn't working I can attest. Not sure why its such a poor FWD car or what the difference is but they're really awful. A collar and seals are less than $200, at least you don't have a Haldex pump to worry about ($500). You could probably change the sleeve in a day and have your AWD back.

Haldex pump... I just replaced mine, again. And a leaking flange, too. And a driveshaft last spring. Third pump, driveshaft and collar sleeve on this car. Second DEM, second angle gear. AWD is super great in this car, but not that reliable and very expensive to fix.

Yeah, today is Haldex pump, fluid and filter changing day for me. My new to me '07 XC had the Haldex pump die about a month ago. It's worth the effort for me to maintain this stuff, I wouldn't take the car into the mountains in the winter without it.

BorgWarner pump/filter is a bit cheaper.

Also Dorman driveshaft for driveshaft.
