That is weird as when I replaced mine my car had 260,000km on it and no rust! Maybe the car sat for long periods with that low mileage and it is condensation?

oh yeah, this car definitely sat.
Body is good but suspension is crusty, like the struts look like they were soaked in salt water.
Was cleaning rust from the the steering rack tonight and bumped one of those small lines and it sprung a leak

I guess it's better now that later after it's all assembled

I've not read the factory manual for a P80 angle gear, but for a P2 Volvo instructs to pack those splines with grease yes. That's what the goop was when you took it apart. I have done a couple P2 rebuilds and for both I did not buy the Volvo product, I used Valvoline synthetic lithium moly grease.

Rust inside the collar sleeve is super common based on the few I've done and the many pics I've looked at on the internet. E.g. viewtopic.php?f=9&t=96149

Dean,

I haven't replaced my collar sleeve for my 2008 LR2 with the Volvo drivetrain.
And my 2010 S80 is a Front Wheel Drive model so this isn't a concern.

Here is how I think about things like this. If you look at almost all of the safety improvements for cars over the last 50+ years nearly everything has been introduced by Volvo or Mercedes. With this in mind if Volvo has a reasonable solution or Mercedes has one then that is what I would use as my starting point (the baseline)

I wasn't able to find a good Volvo recommendation.

But I did find a recommendation from Mercedes for what I would consider a functional equivalent application.
The Mercedes grease I found was for a manual transmission the splined transmission shaft to clutch disc.
This is a very similar application to the sleeve collar with the significant difference being that the clutch will only transmits the torque that is generated by the engine and the collar sleeve will transmit the torque that is multiplied by the gear box (i.e. more torque but it is also a larger part so the actual stress is likely similar)

When I replace my collar sleeve I will be using this grease unless I find something better.

Note: I need to confirm what is special about this grease but I believe that it has more Molybdenum Disulphide and in fact it likely has more Moly than you would want to use for a roller bearing like a wheel bearing.

Volvo does sell a spline grease specifically for the collar sleeve on P2 cars, I mentioned this point a few posts up. it is part number 1161748 aka 31437986. Good chance it would also be appropriate for a P80 collar.

Volvo has the solution for one time bevel gear removal and install. It's a 10ml tube of what looks like lithium and enough too apply it liberaly.[/attachment]
