Hi All:
The evaporator is leaking refrig. coolant (per test at Volvo shop) and I am thinking of pulling it out and trying to fix it and/or replace with new. Any suggestions or special concerns I should know about before tackling this project. On the 740 the unit appears to be behind the glove box inside the plastic housing for the vent system. I will assume for the moment that I will have to remove the bottom cover panels and complete glove box compartment...then open up the plastic vent housings to pull it out. Luckily on the 740 there is no air bag.
Any suggestions and/or things to watch out for are appreciated.

As a followup to this and if anyone needs a series of pictures you can email.
Basically after taking out the bottom passenger console and glove box and looking at the fact that almost the complete console and dash would have to come out I decided to cut it out as the quickest and easiest method. I used a welder solder iron with flat tip to burn (one could also use a dremel cutter) a cut into the plastic HVAC housing that holds the evaporator. I cut one side to the right and removed factory screws from the left side of where the evaporator is located. I undid the connections at the firewall to the accumulator and then using gloves was able to pull out the evaporator. Reinstall will be the reverse and the factory connections will receive new sealants. Where I cut will also receive silicone or goop sealant. While open I cleaned out the plastic housing of refrig. leak oils and outside debris that had gotten into the system over time.
As alot of Volvo, Audi and other owners have found the cars are put together with the HVAC system going in first. Only problem is that the designers did not think to put an access panel in the system for removal of the evaporator.

I don't know about cutting into that cover- I can't imagine that there's much that's going to adhere to it when you try to put it back together.
I will promise you this- on the '91 740 there are 13 bolts to remove the cover. Unlucky thirteen, and yes they are brutal.
