I think the metal on the collar is supposed to be softer to save the splines on the gear. This car has been babied most of it's life and in the same condition or better than most cars 10 years newer. It is also an 05, I got that wrong when I wrote the original post.

I've been looking for an expanding inside puller that will expand to 1 3/4" but so far the biggest one I have found only goes to 1 1/4". I'm considering placing a steel spacer in the hole and welding a fine thread nut over the end of the collar so I can use a bolt to pull it out.

I'll clean up the gear shaft area later today to get a better look at it and order a collar.

Well none of the extra measures I was considering to get the sleeve out were necessary. I decided to grind a couple of slots in the sleeve for a puller to grab. I got the air chisel on it to peel out some metal to reduce grinding time and saw the sleeve move a little. I put the air chisel on an angle as best I could and it moved! It started to go on a little sideways so I got a large crescent wrench over the top and pulled down to straighten it. For a minute I was air chiseling it sideways with my left hand while I pulled it straight with my right. My arthritis in my 3rd hand is bothering me, so no pic of both tools on the sleeve. :oops:

The bevel gear is unwieldy and rolled over on me while I was draining it causing a spill. My best estimate is it contained between 450-500ml of very clean fluid.

How do the splines look on the BG input side after cleaning it up?

Not real good but I'll report back when the collar arrives and I see how tight it fits.

The collar came last night and it fit tighter than I expected. There was some wiggle, maybe ten thousandths or so. I briefly thought about cutting 2 slots in the collar and a hole in the aluminum case to weld through and welding them together.

The need to use the car stopped me, it would have been apart into next week. I decided to risk it since the splines had more bite than expected.

I tried putting the old C clip in on top of the new one in the collar and spacing it over that much made all the wiggle go away. Then I measured the depth in the transmission where the collar would sit and took the clip back out. There wouldn't have been enough room. I did think about shimming the whole unit away from the transmission .040 to make room for the extra clip and decided against it.

It's together and all 4 wheels turn now on the lift. I backed it out and drove it around the driveway last night and it seems fine. I'll check the trans fluid and top off before test driving it later today. Maybe I'll get lucky for awhile. If not I'll just weld the collar on to the shaft because the angle gear itself in in superb shape and I won't trash it just for the splines.

Nice work Greg. I'm sure you will be fine for quite a while. The 2 failure points are the sleeve & the input splines on the Bevel gear. With a new sleeve & a BG that you say is nearly pristine I'd put my worries behind me. Now, hopefully that DEM pump isn't flaking out.

After realizing my pump failed, I began to wonder if the reason my collar sleeve/BG input splines looked "sharktoothed" wasn't because of the driveline shock that would take place every time the DEM pump would sporadically wake up & fire on.

Edit: From my recent rabbit hole readings into the R cars, it appears that a good number of those owners chose to weld their assy's once they'd stripped. The outcomes of this I can't speak to. I spose one upside is you never hear of the trans side collar splines giving way.

To clarify; the gears and bearings are good and tight, the input shaft splines, not so much. I have my fingers crossed. The only thing for sure here is it will work until it strips again. Here's hoping that occurrence is far down the road. I told my wife if she wants to punch on something and try to power out of a problem this winter she'd better do it with the truck.

Smart, that's how I've been driving our 04 XC & have encouraged my wife to do the same.
Hopefully if it does happen again (loss of RWD) it's the Haldex pump & not your Bevel Gear. :?
