My crazy homemade puller worked. The clutch fought for every mm and there were no signs of rust between the splines. I removed both shims and added some antisieze for the future. If you didn't touched adjustment bolt for tie rods....then NO....you don't need an alignment. I don't know if XC90 have a camber adjustment....850,s,v,c,xc70 up to 2000 don't have that...just toe in and out....and the adjustment is done at outer tie rods adjustment bolt. I've often thought about what I would do if I couldnt source certain parts such as ECUs or sensors and so forth. I figure worst case scenario I could convert to use a haltech or megasquirt. Adapt some kind of aftermarket sensors. It is after all a lifetime project car. Improvise, adapt, overcome.

I purchased a set of brand less aftermarket assemblies from IPD and I like the quality. The light output with factory bulbs was not great but maybe I'm ruined by modern lights. It could also be the reflectors.

I have started designing my own 3d replacement parts but it's slow going. My ultimate plan in the longrun is to rebuild the dashboard piece by piece. What file extension(s) do you work with? Can someone explain to a layman the idea of 3D printing steel / aluminum car parts? I can see printing the shape in a resin, which becomes the master for a mold, where you then cast a metal part.
