Brake dust guard? That used to make noise/grinding after I did brakes or suspension work and accidentally bent it.

I would try to find electrical diagram and inspect if there is any common feeds between brake and headlight. Maybe they are being commanded by BCM? I would focus on finding ground connectors for the BCM and right headlight and see if they are not corroded.

I went to Volvo oem parts and put 2017xc90 t8 in search. Them emissions system. Search came back for 3 o2 sensors. They were upper, mid and rear. 2 variants of rear sensor based on spec code were offered as well. I assume the rearmost sensor is your sensor 3. https://volvo.oempartsonline.com/v-2017-...

Not sure. Would be great to figure out the wires which are responsible for heater element. You would be then able to check resistance between those 2 wires and if OL- totally your customer with broken heater element. I want to be wrong here. I suspect that you damaged your clock spring during instalation of the new power steering rack. If the steering wheel was not secured in the straight position(seatbelt method would work great), it is possible that wheel turned several times while the shaft link was disconnec...

The fact that your steering wheel is not in the correct position, is not surprising. It is hard to get alignment correctly following replacement of the rack and components. I would continue with presumed "center" clockspring location. Try to use your tool to go through calibration of those...
