Question that plastic peg that holds the harness that the ETM connects to the metal plate- why not just snip it
and then I can pull it up by hand the separate the connectors- I mean keeping the metal plate intact I can just ziptie it back in place right?
I can get my right hand on it now but if I could pull the wiring up just a bit I could use both hands to separate.

Hah man- I tried and tried to separate that connector just by reaching in but it would not budge - silicone spray and long screwdriver notwithstanding.
So I did break that clip that keeps it in place on that metal plate above the harness-while keeping the metal plate intact( I can add another clip late or just zip tie the connector in place through the hole in the plate) AND-- more room but still not enough length to pull it to the side where I can get two hands on it.
I have had great luck with most of the plastics on this car- but this connector is fused.

At this point it's just proceed like the replacement ETM is going to work and just go ahead with the uninstall.
To work any harder to try and test it I might as well just removed everything and get my hands on the connector freely.
Will still test at that point but as long as it buzzes- zeroes it's going on.

I will be tackling it this weekend and will post back with updates.

So, a bit of an update on the ETM repair. I was able to get the old one out and the new one connected. It buzzed up, zeroed out, and worked. But I realized that the gasket now included is a supersession number — the new genuine Volvo gasket that they’re using now is the same gasket for all three engine models.

Originally, the gasket I took off was definitely a little larger, you can see the impression of the original gasket in the photo, and that makes the new one kind of hard to seat properly. The gasket flipped out a bit, and I started getting some pops from air escaping between the surfaces of the ETM module and the intake.

My question is: is this new gasket okay to use? It really seems like it should be a bit larger, and I’ll include a photo showing how the inner diameter is just slightly off. Will that make a difference once the surfaces are properly lined up?

If I reuse it again, I plan to tape the bolts, place the gasket on, tape the bolts up to the module, and then set it securely against the intake surface. Then I’ll remove the tape from each bolt as I tighten it down so nothing falls off and the gasket stays in place.

Or should I just go on eBay and find an original gasket for the 1999 turbo engine?

It’s fine. You don’t want the gasket to impinge on the clear aperture of the throttle body, it just has to stop side leakage

Thanks, I really appreciate that. At this point I've done the whole job about twice so I wasn't looking to do it a fourth time after this hopefully final version.

Essentially small amounts of blue tack on each bolt through the body to keep the new gasket in place then carefully lining the ETM up underneath the intake and threading in bolts and removing the tack as I went.
The new 'universal' gasket is just small enough to slip off a corner and create a big enough pocket to not seal properly even if it looks like it is.

I also removed the fan and pushed it to the side to better get my hand in with a 1/4 ratchet to tighten the clamp on the intake pipe.

It's neat how doing the job a couple of times like this gives you insight and a few tricks.

I am really grateful for your help and for Abscates advice as well!
It feels so good to drive her like she should be driven again.

Also, I need to start her up without the MAF unplugged after doing the 'get to know you' key in pos 2 exchange.
So the ECU was forced to use a default air/fuel/spark profile but once I plugged the MAF back in- super smooth and ever since on each start up
