I am changing the fuel filter and I realize that there should be a bit of fuel spillage as the bolts are loosened. I am concerned because about two gallons has now slowly leaked out! Could this be because the tank is totally full? This is bizarre!

There should only be a small amount of spillage no matter the volume in the tank.
Did you release the fuel pressure before starting work? The easiest way is to pull the fuel pump fuse while the engine is running. The engine stops with no pressure left in the fuel line.
The only other thing I can suggest is that you cap or plug the pipes as you disconnect them.
Have you got new copper washers for refitting? The old washers shouldn't be reused as they won't seal properly.

Thanks very much, Bill. I did not release the fuel pressure beforehand. Then again, I have never experienced so much spillage on any vehicle previously when I did not release the pressure, not even on my '90 740. I ended up having to remove the fuel pump from the supply hose and plug the supply hose. I believe the possible moral of the story here is do not change the fuel filter just after topping-off the tank.
On a related note. The fuel filter supply banjo bolt was a project in itself, ultimately having to be removed on a vice and destroyed in the process. After being unable to find that bolt at the local salvage yards, autoparts stores, and foreign car repair shops, I was able to order one for $3 from www.voluparts.com in Atlanta, Georgia (USA). Very knowledgeable and helpful people there. Their website is limited, but they promptly respond to part requests sent via email.

You make a good point about not filling the tank when you are going to work on the fuel system. Most Volvo technical literature advises draining the fuel system before starting work. Of course, they have power drainage units.
