So, trying to replace my water pump and I have two questions.
1. Trying to remove the tensioner pulley and broke off a small plastic piece (I think it was part of the back cover?) that was sticking out just above the tensioner pulley while I was trying to lift the pulley out of the way (looks like a spacer for the cover maybe?). Not sure what this piece is or whether it needs to be replaced.
2. I want to make sure I line up the notches on the cam correctly. Most people say to line them up with the notches on the middle of the cover. However, on the top of my cover there is a notch on the front side with a "0" above it, as well as a "10" "20" and I think "30" at various intervals in either direction of that notch. Not sure if that has anything to do with the timing.

1. The plastic piece I am referring to is on the Lower Timing Belt Cover, and can be seen in the 6th picture down on that link. I broke off the piece sticking out between the water pump area and tensioner pulley area.
2. I'm trying to decide whether to replace the hydraulic tensioner and tensioner pulley (both at 160K miles). After I removed the top bolt from the tensioner and attempted to pry it off the pulley to release the tension I realized there wasn't really any tension, no pop or anything, which surprised me. And the tensioner pulley (with the HT gone) now just flops around (not sure it's supposed to do that)

1. The broken plastic is unfortunate but not a big deal. You might want to pick up a spare to put on the next time you remove the water pump. Which may be a ling time from now.
2. The easy removal and flopping is normal. If the tensioner pulley is at 160k I would definitely replace it. I would only use a genuine Volvo pulley. If the hydraulic tensioner is at 160k then standard practices here would say it is time to replace it (every second timing belt) and I probably would, although I have read in places that these can go to the 220k timing belt. In the end it is your call but hydraulic tensioner failures are exceedingly rare. Pulley failures are not.

You do not skip either tensioner, it is changed with a T belt

Thanks for the feedback! I'm supposed to be headed out on a 4 hour trip tomorrow, and I was just picturing the tensioner failing and the engine blowing up somewhere on the highway. I wasn't actually replacing the Tbelt, I seem to remember the guy I bought it from saying it was changed recently, and it's basically brand new (no cracks or pitting at all). I just had to change out the water pump because the seals went, and I wanted to make sure I wasn't re-installing faulty pieces.
Should have everything put back together and running tomorrow. Thank for your help!
