I received the additional ignition coil yesterday. Installed that on the misfiring cylinder, buttoned up the rest of the hoses, tubes, mounts, etc. and turned the key. She purred like a kitten. I have driven about 50 trouble free miles over the last 24 hours and the turbo smoke has subsided. I think I am out of the woods (for the time being at least).

Thanks to all those who read and replied to the thread and special thanks to firstv70volvo for nearly insisting that I check the crank timing gear. This car was close to being junked and now it lives to fight another day!.

Its a beautiful thing to watch a diagnose process rather than haphazard guessing about cause.

This is good news Adam and with 116K on the engine it should have a lot of life left in it. I'm glad you stuck with it and saved all the previous work (and expense) you've done with the rebuilt cylinder head and the car in general. This was a big project and a nice accomplishment on your part.

Great job in getting it diagnosed. Those newer Made IN Austria crank gears have failed on more than one occasion. It seems they were put in use by around 2003 and over....

The turbo drain pipe can be a bad seal at the block and my drain pipe had to be replaced to get a good seal. I used Hylomar sealant for good measure to ensure it didn't leak again.

With the AWD bevel gear in the way it is almost impossible to work back there. If that drain pipe does leak it spills onto the front right drive shaft and gets flung back all over the exhaust manifold. Although rare also watch for a leaking top cam cover through the rear blanking plug.
