Great information here! Thanks for taking the time to add such detailed procedures, along with p/n's, torque specs and photos. I'll be sure to reference this in the future.

I use Simple Green still, along with products like 409, Greased Lightening, etc. but I started using kerosene where I could soak and scrub the part, like your oil pan. When done, I bottle it up and bring it to be recycled with used oil.

Simple Green and 409 are most friendly of cleaning supplies in our household. Razor blade was helpful for removing gasket residue, and finally the use of steel wool over the mating surfaces.

Rehearsed for installing the oil pan, before installing oil pick up line and than after. Here are few pointers:
  • remove the 2nd bracket screw near the crank pulley which hold the fuel line (access from wheel well) AND then clean the entire side -- subframe, surfaces, lines and anything that may drop unwanted material on gasket;
  • remove the oil cooler at the coolant hose AND tie the hose so it clears the pan
  • the table spoon like curve at the fuel line where oil pick up line fits into the block is your BEST friend. Seat the oil pan at that corner first and carefully. Once seated, it will free your hand, the pick up line and flywheel side will flow in to place -- effortless.
Glide in your pan from the flywheel side AND towards the fuel line, navigating for landing at table spoon corner.


VACUUM and keep it VERY clean for install.

End in sight: very slippery with gasket on. About a mm shift toward the oil cooler after the final 17Nm torque. But a hairline shift at the pan to transmission 14mm bolts.

What's your plan of attack on flushing the oil cooler? I know you mentioned brake cleaner through the oil side- sounds good to me.

Any surprises on the coolant side?

Two sets. Oil cooler unit is a tango of coolant and oil.

There is oil and coolant in respective passages when you first remove it from the oil pan. To minimize, loosen the four T40 screws -- it takes 40T long for a straight fit (same T40 long that's used for thermostat cover screws - both use same 17Nm torque), else struggle! I used wooden wedge to pry just enough so the oil can escape and collected. Now remove the four screws.

Removing coolant hoses can be frustrating. I use dremel to split the pinch type clamps, making it a gentle procedure. Undo hose clamp at the cooler. Trim tools can pry and loosen the hose -- allowing the coolant to drain. Separate this hose first:

Once free, place oil cooler in a pan immediately after as oil and coolant with continue to come out at every turn.


First steps was to thoroughly brush and clean the outside with 1:1 mix. Then soak ONLY the oil passages NOT the coolant pipes in fresh 1:2 mix. Let is stand for an hour. Repeat till blue/green mix is relatively clear.

The coolant passage was clear. Ran a cup of distilled water through it which come out with a flow.

The Simple Green mix does not leave water drops. Let is sit in a way that oil passage drips and air can circulate. I installed it after letting oil pan seal settle overnight. Grease the 2 oil cooler o'rings generously before installing oil cooler.


Final item of my to-dos. Restoring fuel rail - replacing two o'rings at each injector.

When you replace the coolant pipes on the biscuit cooler you need to shield them from heat and chafe. From the factory, they come wrapped in a foil cover and are zip tied to keep them fouling the axle shaft

I wrapped mine in fiberglass muffler bandage and secured them with zip ties. Details in my 1999 T5 maintenance log.

After removing the striker plate and anxiety, pulled off the middle injector without breaking anything. This is now doable.
