Al -- If I recall, you helped me with a short auxiliary belt when I had an A/C compressor issue. I'd love to return the favor. I've got several P80 headlights. You are welcome to one, or components, if that might help solve your problem. Contact by p.m.

I've had a couple of lower corner headlight bucket mount bolts rust that broke out the plastic corner of the bucket that contained the threaded female lug for the bolt. The problem on those wasn't that the titanium bolt rusted in the lug, but the tip of the bolt that was exposed beyond the lug got rusty, so when you back the bolt out the rusty tip binds and if you keep turning it, the lug can break out the plastic around it.

The bolt tip is inside the bucket behind the lens, so without removing the lens you can't get in there to clean the rust off the tip of the bolt or lube it to free it up.

As far as I know you can't remove the lens without removing the bucket b/c some of the clips that fasten the lens might not be accessible.

But knowing what the problem is, if you find a replacement in a junk yard, you might work the bolt gently back until it binds, then forward a bit, repeat many times until the rust wears off.
