Any pointers for adjusting something so the gas needle corresponds to amount of gas in the tank?
It is off by 3-4 gallons, not life threatening.

Here is a #5 potential leak spot to add to the list: the connector on the hose from the fuel pump to the fuel filter. In this picture it is the hose with the yellow tape right near the fuel pump:



The seams of the connector started leaking on my 95, so the top of the fuel pump would slowly collect gas only when the key was on (only when the line was pressurized). That pooling gas was presumably why the seal on the fuel pump wires had crumbled (leak #4 on the list above), so I fixed that by filling it in with a fuel resistant epoxy.

I grabbed a spare hose from a parts car by dropping the tank. It is held on to the tank by a clip on top of the tank, not sure that clip can be reached without dropping the tank on the acceptor car, but I will give it a go. However, do note that dropping the tank is pretty easy when it is empty or nearly so, it is actually very light.

I don't see any vent hose through either of the two access holes. Did they change the routing or eliminate the hose? I looked on my 98 s70 T5

On my 97 GLT, the hose is present, so I guess the HPT uses a different design

Thanks for the write up! I had the apparently classic problem of filling up fuel and it leaking when filled up all the way. Additionally, over the past couple years I had lost the suction sound when opening my fuel cap to fill up. I did the above procedure but found it very difficult to replace the fuel vent hose with very little access using the small drill holes as assistance. I have a 1997 Volvo 850 so the fuel vent hose is longer than in the one pictured in the write up. I therefore used my jigsaw to cut squares and fold the metal back so I could have easy access. I did this on both the tank side and the other side. Once I was done I just folded the metal back and used concrete caulking (says good for gasoline) to seal the small cut made by the jigsaw. Then used two small pieces of rectangular metal to cover the holes I made and sealed this with the concrete caulking. It wasn't pretty by any means but it's covered by the trunk carpet anyways and made the job a lot less frustrating--I still have no idea how you get the hose back on the connector. It's like pushing rope since the fit is snug. I tried to expand the end of the hose with a socket but still no luck. One last point is that I used a sharp dewalt 1/2 inch drill bit to make the first hole to allow the jigsaw in and the drill bit went through very easily and with no sparks. So point being, I think you can go straight to a 1/2inch or however big a hole you want (don't need to start small). Also, be careful not to plunge through.
After replacing the hose (crack was indeed on the tank side) I filled up the tank and no leak. Also, when I got home I unscrewed the gas cap and that suction sound had returned .

After having just dropped my tank for the first time, then reading this post, the top of my 98 V70 T5 tank hoses are very different from CN90's GLT. Look here:

More confusion from the factory for us DIY'ers. No wonder some photos didn't match up to what I noticed after crawling under the rear previously. I have yet to find a roll-over valve if I remember correctly. Perhaps it's incorporated into the tank top in the T5 model?

Add to this thread another potential leak area is the fuel filter. My dad had replaced it only 50,000km, not sure of the brand but it was obviously sub par. I’m going to buy mahle or Bosch only. The corrosion spread to the clamp, it’s soaking in vinegar now. I replaced the fuel filter o ring but it looked perfect, the fuel pump nipples had some corrosion which I removed and then greased with silicone lube.

I was filling the receipt for my new Bosch filter and came across the original invoice for the fuel filter that was replaced previously, it was an OEM Volvo filter!! Based on my research the OEM filter is made by Mahle who normally make good products but the rust resistance of this filter from this batch was poor.
