I used a wood splitting wedge and hammer, it's nice and short to sneak it in there and leaves plenty of room to swing your hammer if up on jackstands.

Use two of them, to equalize the stress on the shaft.

At some point you're gonna have to throw in the towel and give it to a mechanic. It's gonna cost about $200, but I don't know how crazy you got to be with finding the right tools to get it out. It seems like it is so corroded air tools need to be involved.

Or you can keep trying with the axel popper. I swear I just wiggle it in and give it a few hard taps with a small hammer and it comes out flawless.

This is the chisel I've used for popping out the original axle from the donor 2005 XC70 w/ 220k miles. It's been never taken out, not once, in its whole New England life.

VTI thanks for the chisel suggestion I did use a 7/8 but will look into that particular one. after I go with the wood splitter. chris11211 the car is not a daily driver (its off the road) so I have the time to solve this maddening problem for my own ego and for the good of all man kind  I do not want to be defeated and will stay the course and report here on this man vs machine challenge. So far the score is 5 points Machine - 0 Man. Also for what it is worth I have done drivers side axles on 06 XC90, 96 850, 98 V70, 04 C70's and can tell you I've never seen a fight anything like this one but I have heard of this happening to other Volvo owners too.
