I'd check the ECT. I had one go bad in 10 days.

I have several sets from Dimar Motorsports who are on Ebay. Martin Diaz is the owner and is knowledgeable and helpful when I have dealt with him. They supplied me with the o-rings, pintle caps and filters and a screw to remove the filters. Simple but worked.

This isn't a pic of mine but it looks exactly like this and sits just above the steering rack on the passenger side. They are now a discontinued part (thanks Volvo!) but I was able to find a seller of new old stock on eBay.

I got suspicious when you said you could not detect any fuel or fuel vapors. Wanted to make sure you where not looking at the wrong part. That is the same location on my 1998 C70 SE HPT, which is the same engine as your T5. Volvo part number is 1275711. Nothing wrong with the bulk old stock on eBay, the pretty box won't do anything to make it run better.

When Volvo quits carrying a part, almost always the Original Equipment Supplier (OES) is selling the same part as aftermarket with the same quality. Its just a matter of figuring out who the OES supplier is, and you don't end up paying a premium for the Volvo name.

There is one last test you could do if you want to be dam sure you did not miss a leak down stream of the pressure regulator. Run the fuel tank low then add some trace dye to the fuel. Get the dye up to the fuel rail then go looking for leaks with an ultraviolet light.

Going back over everything there is one thing we over looked as far as fuel pressure not reaching 43 psi. I realize the fuel filter is fairly new but, it only takes one surge of crud to clog it. A restricted fuel filter could prevent the pressure from reaching 43 psi and would take longer to pressurize the fuel rail after a bleed off. This is rather unlikely but still a possability.

The blue box FPR is made by Bosch, you will still find the Bosch logo and part number on the part. It is Bosch who has stopped making and selling this particular part, hence the limited availability.

Could you post up or PM me a link to what you found on eBay? Is it Bosch?

These ones (https://m.ebay.com/itm/NEW-0280160574-1 ... 2520598502) are all I was able to find. It appears that there are no aftermarket suppliers so we are stuck with what limited availability there is in NOS. I've ordered one and hopefully it will last for the next 20 years of the vehicles life ;) As an aside she started right up this morning after sitting overnight in minus 10 C weather. I think the problem might have been a combination of low pressure and the bad ground. I will know for sure once I replace the regulator.

So it would appear that the likely culprit of the hard start was a combination of the low fuel pressure and the corroded ground. It looks like 2/3 of the ground has been corroded through for quite a while and the rest of it let go recently which corresponds to the symptoms worsening. I've included a pic of the corroded lug for anyone who is interested. I have also ordered a regulator through the link about and will hopefully get a warmish day next week to install it when it comes in. Right now it appears to be starting again normally, thanks for all three help everyone.

Wowsers, that's pretty bad. I've used braided grounds on the rear of the block. Usually stainless if I can find it - pretty copper if I can't. The copper ones have to be replaced far more often.

Galvanic corrosion AKA Bimetallic corrosion. The lug is not copper ... right?
