All of a sudden she started making this loud knocking/tapping

Agreed on the trap. Great move on the o-rings.

The thin metal pipe is vacuum line for the rack mounted fuel pressure regulator. Sound like your car doesn't have that type fuel/return system, it may have the FPR up on the rail. In that case keep the fuel rail (and mounted FPR) from the old engine. Look for an FPR with vacuum line, not just a pressure damper, inserted into the rail.

Thanks! I didn’t know there were different FPR vacuum setups. I was going to keep the old fuel rail anyway so I will plan to run a new length of vacuum line from the air intake tube to the FPR directly, and avoid all the connections that could possibly leak in the future. I think along the top of the firewall will work better than the original path.

If you use the FPR in the fuel rail, just run short line from the FPR directly to the vacuum tree. That's the stock setup for rail-mounted FPR. The other FPR locations are down near the steering rack, passenger side, or back by the fuel filter. Your 98 almost certainly has the FPR near the rack.

Turns out the metal line wasn’t as bad as it looked. Sanded the rust off and sprayed it with rust fix, attached it to the new motor.

The past few weeks haven’t allowed me to do all that much but last weekend I was able to do some stuff. Subframe bushings, motor mounts, sway bar bushings. Fully decreased and power washed the engine bay. New motor is in now, and most of the installation is now complete, at this point I’m sorting vacuum lines and making sure all the electrical is connected. I expect to be driving it today.

There’s a hose that runs under the battery tray, about 3/8”. What is it?

That’s probably evap purge running to the canister on the driver side fender space. Trace it back to a valve with an electrical connector on the radiator to confirm

The 3/8 hose sounds like the brake booster vacuum line, from the intake manifold to the booster located on the firewall. In that case when you trace it there will be nothing in between, just a plastic connector.

Yup brake booster.

It runs!

Only problem is the inlet trans cooler hose won’t seal at the trans end. It’s a Volvo part so this surprises me. I tried adding an o ring and the leak slowed but it still leaks. Any advice?

It's the lower one near the bottom of the valve body cover? It needs a new o-ring from Volvo (green one) plus the area needs be cleaned really well. I also did clean around with some acetone before installing the o-ring, then before refilling with oil I sealed around with some Grey Permatex sealant.

The area is clean and free of debris, and I think the tab where the bolt goes is too close to the flange, preventing the flange to press up to the o ring. The good folks at FCP are overnighting a new one on their dime to replace it under warrantee, so at least I have that :)
