Redneck, I love your advice, and am glad you wrote it here. I'm playing Devil's Advocate. There's a spectrum of paths, and there is a spectrum of people. Not all people will play the Lawsuit Threat card for whatever reason... personality, mental exhaustion, etc. Maybe the OP will come out ahead just by driving the loaner for months. Milk it.

How to Thank someone for their post

Redneck you are correct. I got a call today from the dealership giving me an ultimatum to either: 1. pay $3600 for a used 100k mile engine all labor included and keep loaner until work is done. Or 2 return the loan and go from their. After work I went up their to check out the car. I finally got them got an answer on the crankshaft pulley. It was the cause of my code. Dealer said that sine they didn't replace that part its not covered under any warranty. Although they had to remove it and didn't catch the wear of the teeth. Talked with a mechanic and he explained that the wear/corrosion should have been caught when they remove the pulley on the cranks seal repair. He said he would try and talk with the service manager on my behalf. We came to the conclusion the engine was torn down for no reason since the pulley was the problem all along.
Call volvo USA today filed a complaint and the area case manager supposed to contact me in a couple days. This leaves me in a bit of a dilemma, I have to give the dealership an answer tomorrow. Any thoughts?

Crank Pulley slipping as in the photos, this is extremely rare, maybe one of these 1 in a million cases.
You need to be practical too. Even if the car runs perfectly (i.e. no issue at all), a 2006 XC90 2.5T with ~200K miles has a Blue Book value of about $4K. You already spent some $2K or so for the previous timing belt job.
This whole saga may not be anyone's fault at all.
So chalk it up and move on...Get another XC90.

My biggest problems with this whole thing is that the gear was put back on my car without any inspection back in May. Then in October they see that its messed up, but would not confirm that it's the problem. Proceeds to tear my engine apart looking for something else (bent valve). Which they didn't find.
Now I'm responsible for a new used engine. I would have paid to have that crank pulley replaced.
My compression numbers were 86%,50%,50%,78%, & 83%
Leak test the numbers were 95,89,77,86,96. The car had been sitting for over a month before they got to these test
Are these numbers bad enough to justify replacing my engine?

The only way to damage the pulley as in the photos is from incorrect installation, maybe the tech used the air gun to tighten the big bolt without first checking that splines matched. This will cause damage to the splines.
Anyway, you will have to take care of this issue yourself.
1. If you can prove they are negligent, they are responsible for the whole enchilada.
2. If you cannot prove the negligence, then:
- Used engine with 100K is about $800-$1000.
- Replace the timing belt, tensioner and ? water pump: another $600 or so.
- You may have to look it up how many book hours for engine replacement. My guess is: 8h or so.
Their quote of $3600 seems high.

Cn90 I've contacted a engine rebuild shop and between $1299 and $4500 they will rebuild my engine this includes labor and everthing. $4500 is for an engine with catastrophic damage. So I firgure It would be between 1300 and 3 grand. Since I don't know to much about auto rebuilds. Would this be a smart move? I want to keep my car for a long time, i don't mind putting money into it. Just the dealership won't be getting my business.
