Yeah, that’s a pretty extreme failure. I’ve never seen that on any of these cars.

My xc90 passenger light was intermittently going our. The wife got pulled over for it yesterday so I decided to look into. I thought it was going to be a bad bulb or a loose connector. This time it was a melt down. I assume I'm going to have to replace the whole assembly since this connector is pretty well wired in.

looks to be a loose connection at either the ground to wire, or lights ground to the connector ground. corrosion or air gaps can allow for arcing or increase the resistance which leads to overheating. Given the melt pattern i almost am more inclined to say a loose seated connection. I use a good amount of dielectric grease to get around this issue as my chinesium HID light bulbs have very loose fitting connectors. Nothing a little bit of grease, electrical tape, and zip ties cannot fix.

EDIT: Given the intermittent nature, i am more inclined to point to a loose seated connection. If its an HID bulb then that high voltage is much more inclined to jump the gap and keep firing. This can result in overheating via slight arcing.

No HID here. Just basic bulbs hardwired so no ballast to deal with. I applied ample electrical tape and am considering a zip tie. For now it's working and I may make a run to the junkyard to get a good used one.

I decided against buying a used headlight for my melted bulb connector. Amazon sells H11 pigtail connectors with ceramic coating. $8 for a pair. Now I have a working low beam light and like 6 inch of extra wiring when I need to change the bulb again in the future. I used some nifty heat shrink connectors with solder built in.
