A new and annoying problem has recently cropped up in my '01 V70. When I pull the inside door handle to open the driver's door, the metal piece that slides into the handle pops out, and the door cannot be opened from the inside. If I remove the door, unclip the latch cable from the door handle, and reinsert it, it will typically work for the next few times, but eventually it slips apart again. I am not sure how to get it to stay in properly - it seems to be riding a bit high inside the door handle piece, but I can't get it to sit any lower and stay attached more firmly. I have separated this mechanism a number of times in the past 8 years of owning the car to do work on the power window, but this is the first time I've had this kind of issue (and I haven't had the door removed in quite a while).
Any suggestions on how to deal with this? Pictures of the current state are included.

This is what the latch pull piece looks like sitting inside the door handle - it seems to be riding much higher than it should be, but when I try to insert a small screwdriver to push it down further, it just pops back up.

I fixed mine with a carefully formed U shaped aluminum bar.
The plastic clip that holds the part in place appears to have a limited number of removal cycles before it gets weak or breaks.

Interesting. In my case, the plastic cassette fits snugly into place and does not come out. The issue is that the cylinder at the end of the cable rides high within the door handle socket, and eventually pops out of the socket, getting stuck between the socket and the end of the cable, while the cassette still remains firmly attached to the assembly. I'm not sure if restraining the cassette would have any benefit in this case.

I'm wondering where the fault is in my case, seeing as the cassette seems to snap into place properly?
- Is the inside of the door handle too worn down to hold the lug snugly?
- Is the lug too worn down to stick in the door handle?
- Is the cassette/door handle fit too loose, even though it appears to be snapping into the door handle firmly?
Just not sure where I would put a fix in, if one is possible...

I took another look at it today, and although the cartridge snaps into the door handle securely, I noticed that one of the plastic tabs on the door handle assembly that holds the cartridge in place has a crack at the bottom of it. This has weakened it so that when the handle is pulled, the cartridge pops up a bit (sometimes, but not always).
For now I have tightly duct taped all around the assembly to help keep the cartridge held down. It seems to be holding for the moment, but I am sure it won't last long. If I go to the pick and pull, do I need to pull the whole door panel, or can the handle assembly be removed and installed independently? I saw one screw holding it on but also looked like there were rivets or something as well.

I used duct tape and super glue for a few years on my 02 V70. You can use a cheap plastic welder to fortify the cracked tab.

if its carbon filled nylon then super glue works very well.
for junkyard trips I have a 12v milwaukee dremel type grinder with cutoff disk, it can slice anything.
