I just recently finished a PCV system replacement on my XC90 2.5T. Attached is a write up for the procedure. This has been submitted before on other models but I figured people might want one for the XC90.

PCV Replacement
What made you do this? Meaning, were you experiencing problems?? I have a 2004 XC90 2.5T. I'm really interested because end of last week, I noticed an exhaust smell inside the vehicle. On a Mon, I took it to get the exhaust and catalytic converter inspected - no problems. I researched it and found a Service Bulletin on the PCV for the XC90s (& do have the smoke emitting from the dipstick). I called my dealer on Tues hoping they'd be familar with it, and (of course) they weren't. Planned on dropping it off Fri evening with them (because of scheduling) to have them check it out. Thurs AM I start it up and it's the same. Thurs afternoon I started it and it ws so loud it hurt my ears!! I drove it to my dealer (which is 30 miles - that was a fun drive! Kids said it sounded like a boat!) though I knew it was more than the PCV now! They said my exhaust was "sheared off" from the turbo. They needless to say want to replace it all ($1600). They did a pressure test on the dipstick & said it was fine (but if the exhaust was broken off then of course there wouldn't be any pressure problems, right?!). I took it to meineke for $350 (cleaned turbo and welded back on); they said it looked like someone sliced it off - no evidence of cracks. I still have the PCV traits (smell inside cabin & smoke in dipstick) and wondered if the PCV clogging issue could cause the exhaust pipe to "shear off" from excessive pressure? Is there anything else that causes the smell inside and smoking dipstick?? THANK YOU SO MUCH FOR ANY INFO FROM ANYONE!!!
I don't know that there would be enough pressure to break the exhaust off of the turbo, without there being more serious pressure related problems first. In answer to your question about me experiencing any problems beyond a smoking dipstick, not really other than massive oil consumption. I'm happy to report the PVC replacement fixed that issue. Maybe someone else can chime in about the exhaust thing, but my first inclination of these issues being related is they are not.
That coolant pipe was a nightmare. It took me an hour to thread the banjo bolt back in on the block side. Why couldn't the Volvo "engineers" just have used hose barbs?
Be sure to order a lot of the copper gasket for the banjo bolts. I dropped 3 at the block end and never saw them again. Also, the hose clamp crimpers are not commonly available and dykes don't do a wonderful job. I found most of the clamps could be replaces by screw types easily enough.

Lol! I remember how painful that was... I think it went through at least 2 full beers fiddling with that pipe. Luckily I never lost any of the gaskets. I hope the write-up helped and I hope your smoking dipstick problem has been solved!
