Looks like you are going to be removing many AC parts. Not sure if the circled part is a radiator or an intercooler. Probably locate some used parts from a junkyard car so you can take it apart first so that you know how it comes apart. Then putting your car back together won't be such a mystery.

You'll be needing wheel spacers to mount FWD offset wheels on your RWD 780.

If I'm not mistaken the front replacement hub assemblies would come with the studs installed due to the studs needing to be installed before the ABS tone ring is installed.

A single DIN aftermarket radio will fit that opening. The lower opening was used for a storage pocket. The wiring is easy when using a wiring diagram. You can use the radio console from a later 960 (1994+) to mount the OE Double DIN radio.

I'd certainly check out that possible vacuum leak caused by the brake booster when pressing the brake pedal.

Mechanic is mistaking your transmission as what would be installed in a Volvo 740/760/940. Tell him to think 1992 Volvo 960.

If I recall your car has no need for a code reader. It has a diagnostics box under the hood for this purpose. Maybe do a search for 1993 Volvo 940 OBD.

Well I went to autozone and measured the rotors they had in stock. They measure 1.030. I’m gonna order some duralast golds and see what happens. Also here is a pic of the caliper, I can’t press the piston any further back with a clamp. 1.030 is thicker than 1.025. I'd worry about those calipers.

The main headlamp relay can cause strange issues. This is the rectangular relay on the relay panel on the passenger side behind the radio console on my 1988 Volvo 760 Turbo. As far as I know this relay carried over to at least the 1992-94 960.

I've had experience with the OE radio from a 1992 960 I was installing in my 1988 760. I had to connect the radio to power for 24 hours before it would reset. I also had the correct code.

Have you considered recharging yourself with R-134 containing leak sealer?

That appears to be the ABS module.

My 1988 Volvo 760 has the same issue. Choice of wiper blades that fit better against the windshield will help. I really noticed the issue when raising the hood.

Check the main head light relay. It's the relay that is rectangular about the size of 2 standard relays. If this relay starts acting up it effects more than just the head lights.

My apologies. The strut is to be placed so Caster is 5°. The photo in Haynes shows where I got this. My Right strut at the top matches the R in Haynes' photo. My confusion is how should the Left look?(again, looking at the top of the strut tip) Would the left side be a mirror image of the right?

If it's the rod coming out of the top of the strut cartridge I've never heard of any such angle settings. Unless of course it has something to do with front alignment modifications to part 27, the support plate.

Could the belt be slipping?

Does the oil dipstick push out due to the crankcase pressure? Maybe you're running an N/A engine with a +T. Maybe it runs best at 3 to 4 PSI. Maybe the crankcase oil breather box is clogged. Many things to check out.

The boost gauge would work on the vacuum side if connected to intake manifold vacuum. You could look up the instrument cluster individual part numbers on one of the volvo parts sites. See what gauges and printed circuit part numbers are the same.

Any ignition system symptoms? Like misfires.

On my 309K mile 1988 760 Turbo Wagon I mounted an open filter breather to the valve cover, installed a Toyota Supra Twin Turbo PCV valve between oil breather box and intake manifold vacuum port. I plugged the nipple on the turbo inlet hose. Works good at controlling crankcase pressure.

Only way that I'm aware of for coolant to get into the transmission is the ATF cooler in the radiator. After engine shutdown the coolant pressure would cause the coolant to leak into the transmission cooler.

More than likely not an interference engine. More than likely timing belt install issue.

But does the charge light work?

The 1988-1990 760 Turbo Wagon has been a good car for me. Nearly 14 years with my 1988 760 Turbo Wagon and only one major issue that turned out to be the ignition power stage. At this stage in my car's life i'm just trying to keep it going as long as possible.

1992-1994 960 has the same body style as the 1988-1990 760. 1991 940 SE is a 960 Turbo with 88-90 760/92-94 960 body trim.

Edit: the tube you're looking for may need to come from a junkyard or just replace the rack.

My experience with the Bendix front calipers on my 1988 760 Turbo wagon was to leave that pin where I found it. The caliper will swing up iirc to remove it after removing the one mounting bolt.

IIRC VW Beetle tire size was 155-15. Thinking this is the size of the spare in my 1988 Volvo 765. Older tires of this type had an 82 Aspect ratio. 155R15 would be 25.00 inch overall diameter.

Does you car have a switch on the AC Dryer/Accumulator?

It bypasses the battery warning light on the instrument cluster. Make sure this light is functioning.

The alternator needs the battery warning light to work. The battery indicator light should come on along with all the other warning lights on the instrument cluster with key on/ engine not running.

88-90 760, 940 SE (960 Turbo), and 92-94 960 have many interchangeable parts.

The coolant hoses are setup for a turbo.

Shell Rotella T5 Semi-Synthetic is available in 10W-30 and 15W-40.

The Hazard Switch/ turn signal relay are combined into this 5 inch long Hazard switch assembly on my 1988 Volvo 760 Turbo Wagon. My turn signal had failed, but the hazard lights still worked. Replacing the Hazard Switch cured the issue.

The fuel pressure from a stock in-tank pump is less than 7 psi.

If odometer was working with the speed sensor connected but isn't working with speed sensor disconnected the problem is most likely not the speed sensor. Perhaps the issue is the speedometer itself.

Use the longest 19 mm (3/4 inch) box-end wrench you can find and smack it with a hammer. Doesn't need much of a smack from the hammer.

I'm thinking the cars you have listed use an impulse converter between the speed sensor and the speedometer. It's location on my 88 765 is under the drivers side dash near the kick panel. When you locate it you'll know as it has a red fuse plugged into it.

I purchased a 12 piece (12 O-rings including a tapered tool for installing the O-rings) injector o-ring set fitting 1990's Ford Ranger 3.0L V6. The 12 piece set was about $3 cheaper than an 8 piece set. Replacing the o-rings is fairly easy taking perhaps 20-30 minutes.

Thinking the power wire to the fuel pump is labeled as pink on the wiring diagram. Wiring diagrams for the model year car you have are scarce. Volvo Green Book wiring diagrams are all that I could find.

The brown wire should be the gauge ground on later models. Earlier models probably connected to a different grounding terminal.

LH 2.4 ECM takes care of the fuel pump priming by grounding the fuel pump relay.

The car may have a blower speed resistor assembly. It would most likely be mounted to the heater/ac housing to aid in cooling the resistor coils.

No problems with my 1988 760 Turbo wagon as long as I only run top tier gasoline.

Bypassing the fuel pump relay may also run the battery down if you forget to switch off the pumps when shutting off the engine.

Could the crankshaft pulley be slipping?

If there's an issue with the driver's door switches you'll also have an issue at the other door switches. Diagnose the driver's door switches.

If it's anything like my 1988 Volvo 760 Wagon it will last another 10 years.

Not enough adjustment from the tensioner?

Fuse #2 appears to be fed by the junction block (Red wire) then on other side of fuse goes to the combination switch (red wire) and the locking relay (red wire). Combination Switch being the turn signal/ high beam switch.

From what I read this may be the result of excessive buildup of carbon deposits on the piston top and/or combustion chamber. Normal for B230F is 130 to 160 psi.

Inspect rear brake pad thickness and parking brake shoes and report back.

There should be a ground cable connected from the alternator casing to the engine block.

I've been using a VDO oil pressure gauge that is just left lying on the console of my 88 765 as a fuel gauge for several years. Never tried to figure out the problem with the gauge. For certain the problem isn't fuel sending unit related.

The B230 crankshaft keyway fits the crankshaft timing sprocket. The timing sprocket has a front tab that aligns with the rear of the crankshaft pulley.

On a 1987 there is nothing to reprogram. It's ECM is too primitive to have a learning capability.

You may want to read about the LH 2.2 Fuel ECM work around for a no signal to the fuel pump relay. But this suggestion may only be related to LH 2.4.

Bracket 7 attaches to the rubber bushing near the middle of the mounting frame and the adjustment bolt on the other other end at the alternator lower mounting bolt. Not sure if that all makes sense but that's how it is installed.

What engine is currently in the 1989 Volvo 780? The 780 should have either a PRV V6 or a B230FT turbo 4 cylinder. The 240 is most likely a B230F, non-turbo.

IPD may have instructions on their site for putting the bearing back in place. Those hub and bearing assemblies have been known to come apart in shipment.

Did you unhook anything else? It's a VW/Audi diesel, it should start even if the entire air filter and air box is removed. Diesel doesn't have vacuum.

Maybe use the axles that you pulled at the junkyard.

Can you use the above mentioned slide hammer to install the axles?

Are you certain that the bearing races are correctly sized?

Alternator belt tension? Crankshaft pulley slipping?

Best to replace both sides with the steel type or find another source. Perhaps you can find one good used control arm. Replacing with the steel control arms will require matching stabilizer bar end links.

Putting a 1.5mm thick washer between the wastegate actuator and the compressor housingwill raise the boost to about 7 psi (.48 Bar).

1991 Volvo 960 is a progression of the 1990 760. The front suspension on 1991-1994 960 is the same as 1988-1990 760, which is basically the same as 740, 780, and 940 cars. The rear suspension depends on whether the car is a wagon(estate) or a sedan.

Did you use a spring compressor?

Could be many things making the previous owner think the turbo wasn't working. It would be helpful to know whether this 760 is a sedan or a wagon.

If I'm not mistaken there's vacuum check valve coming from the tee at the intake manifold that supplies vacuum to the climate control system.

Did you consider the tie-rod ends?

I'd prefer Permatex non-hardening sealer. After looking this up I've found that there is no gasket for the cam cover. This type sealer is available in a small bottle with a brush on the bottom of the cap.

Have you checked the ignition switch?

Maybe an external oil cooler would do the job.

Look down between intake manifold runners 3 and 4. You'll find the ECT. But the ECT has no connection to the temperature gauge. The temperature sender is closer to the front of the cylinder head under the intake. If your gauge is wonky check for a bad wiring connection at the sender.

With a leaking cooler coolant will seep into the oil after shutting off the engine. Pressure is still present in the cooling system.

I saw this in a Ford diesel truck article. Bypass coolant hoses, place tampons in the hose nipples, run engine. If there is an oil leak the tampons will catch it.

It may be simpler for you to locate a good used shifter. It's less work than trying to fix the shifters parts.

VDO Gauges 360-800 comes with the adapter fittings. From what I've noticed M14x1.5 threads are nearly the same as 1/4" NPT. Just as M10x1.0 is nearly the same as 1/8" NPT. Volvo uses reversed battery posts, just like Ford. As in group 40-R.

My 1988 Volvo 760 Turbo wagon has an external transmission cooler from the factory. It is plumbed in with the radiator in-tank cooler. You may want to research how the factory did this and install on your car.

The transmission dipstick for the AW71 in my 1988 760 has marks on both sides. One side is for cold level and the other side is for hot level. Car should probably be driven for 20 minutes, then check the level with transmission in park and engine idling.

Taking the door lock to the locksmith should result in a key that fits the door lock. Also your local Volvo dealer may be able to cut you a new key from the VIN number, providing the locks haven't previously been replaced.

Next thing to check is the ground wire running from alternator case to engine block. When turning key on does the battery light come on with the rest of the indicator lights?

I think it would be easier to get a radio plug from a junkyard. Better yet, install a reliable aftermarket head unit. After looking at the wiring diagram this radio only powers front door speakers.

Confused as to why software would be required to sort out a cam timing belt issue. Not sure that expensive software would even be of use with your car. Your problem is directly related to the timing belt not being timed correctly.

Verify that timing belt is timed correctly.

All of the A/C lines need to be inspected. My 1988 760 Turbo wagon had rusted out A/C parts under the front of the car. Never had working A/C in the more than 11 years of ownership. I ended up removing everything under the hood related to the A/C.

Your 960 has an ignition interlock which connects to the shifter by a cable. It is called the Key Interlock System.
