Just an update.
The head gasket was blown along the firewall (exhaust) side - gasket just deteriorated after XX amount of years / miles. I'll post a pic later. It's pretty impressive considering how much actual gasket material is missing versus the symptoms of the car.
Car did not smoke white.
Car did not mix coolant / oil.
Leak down test on all cylinders showed no leaks (tested cold)
Compression test was within specifications, no anomalies.
Driving the car under boost would cause the condition (over heat) to appear faster - driving it like a grandma, the car would behave normally.
Car would pressurize the cooling system after it was at operating temperature and under boost - ultimately causing premature failure of the radiator and heater core.
Overflow tank would bubble after shutting the car off: but not every time.
Crappy aftermarket ECT has already failed since the original post. Replaced with OEM Volvo.
It wasn't until the heater core finally blew up under heavy throttle and sprayed coolant into the passenger footwell that I just up and decided to tear the head off. There were just too many coincidental failures within the cooling system itself to attribute the failures to anything other than a bad head gasket, despite the car appearing to run normally.
Lesson learned :)

sorry you were right-long-live the paranoia. Unfortunately it shows how robust the design of the cars is. Even with a breached head gasket, they run and perform for a long time before they send a catastrophic signal to "fix me". And as long as it's heeded before major damage occurs, make it right and press on for another 100k. Thanks for the update, let us know when your motoring again.
Current Volvos:
1998 V70 T5, 112k sat 5 years, still in mechanical coma (finally at the top of the pile )
2004 XC90 T6 AWD: 186k, 60 on transaxle ( traded in )
1998 POS70 N/A: DD/training aid, 236k but really about 240k, I think...ABS module( passed on to son who sold it)

Do you wager your cooling system troubles were caused by a blown gasket, or the other way around?

Headgasket on these cars will NEVER fail because of it's age or because of a high mileage. :!:
Overheating and NOT changing coolant every 3-5 years(depending on coolant type)are the ONLY reason for it's failure.
So....age and mileage will not blow it.

He has a stage 3 kit, every car is designed to work within stock parameters and no more. Start adding power, in this case with more boost and all bets are off on how long parts last. You gotta pay to play with power in more ways than one

Agree Misha. I guess the original gasket, swimming in the wrong type of fluid / acidic / etc would deteriorate the gasket at those particular spots.
Take a look, what would you think the issue was? Coolant not changed / etc properly? I have a sneaky suspicion that the previous owner knew that the car had a headgasket issue and used some brown radiator crud to try and seal it. Got half a mind to cut the old radiator apart and see.

I'm nearly done with reassembly and will update this thread re: operating temps with that funky chinese radiator.

My bet is that reason is coolant.
When coolant is new it protects alloy block and all cooling parts, but when it's mileage and replacement interval is exceeded it becomes agressive and corrosive. It eats head gasket and other components slowly.

Different types of coolant should never be mixed. That is also a shortcut for radiator,headgasket.....etc,failure.

Car's back together and appears to be functioning normal. Haven't driven it under load yet, just idling in the driveway to get all the juices flowing again prior to changing the oil / filter / rad fluid. It ran like absolute crap - until I discovered that I installed the MAF backwards.
I think I'm going to just enjoy the last of my weekend here consuming adult beverages and put the final touches on it this week. Thanks again for everyone's input.
