850R complete engine rebuild + some questions

Hello dear 850 lovers - my first post on this forum!

I'm Frane and I come from Slovenia - a year ago, I found a great looking black 850 R.

Car is in great shape, rust-free & freshly repainted, with completely re-upholstered interior, new Koni suspension, new brakes, new turbo (slightly bigger) charger, Ferrita dp, RIP kit + bunch of silicone hoses and many other little things. It had a fair share of owners beforehand but all the works have been well documented. The engine, however, was on it's way out which wasn't that big of a deal as I planned to do a complete engine rebuild in the first place. Namely, this is my teenage dream come true and intend to keep the car for as long as possible.

So, after a year (and a huge amount of problems trying to find a reliable, capable and trustworthy mechanic!) Volvo finally went to a specialist for an engine rebuild. After engine tear-down, he'll check and measure everything to evaluate what exactly needs addressing. I decided for a rebuild with original parts with the exception of aftermarket forged rods. Since it already has a RIP kit, larger turbo and a 3 inch down-pipe, I'm aiming for healthy 350-ish hp with an emphasis on reliability and driveability. I want the add the least amount of stress to the engine possible, so I'd like to optimise the whole system prior to fiddling with boost. Here are the upgrades I have been thinking of:


- NA intake intake manifold with a larger throttle body opening
- 2.5T exhaust manifold (S60R, XC90 2.5T ...) for better flow
- Maybe NA cams?
- Sport/performance oriented filter panel (open for suggestions) inside the stock airbox

On to the questions regarding the possible bottlenecks:

1. Air Intake

Car currently uses BMC Carbon intake, however, MOT is a bitch where I live so that thing is going out. I already got ahold of a stock intake box and intend to use performance filter panels (such as K&N, BMC or similar) in order to allow the engine to breathe better. Any ideas what figures are possible with a setup like this at best?

2. Injectors

Same question here - what are the R fuel injectors limits power-wise?

3. Fuel / oil pump

Again, same as above - how much can fuel and oil pump handle with it becoming an issue?

4. M56 gearbox.

Car uses an M56 instead of the stock M59 gearbox. How much can these handle before it becomes an issue?

5. Any other possible limiting factors? Clutch?

6. What would be the most logical decision in regards to the ECU to use for a setup like this?

I'd like a smooth power delivery with an emphasis on driveability and not just peak power & torque numbers.

I realise tuning the car up to 350 HP is far from huge but I'm fairly new to the game (aside from reading a bunch and watching plethora of YT videos on the subject) so I wanna play it safe even if that means I'll have to lower my ambitions.

www.volvospeed.com is your friend on this journey.
There is a lot of tuned Volvos and they will show you the right path.

There is a good mechanic in Croatia who knows these cars pretty good.
If i remember correctly his name is Nenad from Jaska,Croatia.

After some additional reading, I fear that the tranny itself might be an issue over 300 HP.

Clutch might be an issue, but don't think the transmission will be. Auto trans are good for 320bhp, manuals will do more.

20+ years ago in Scotland there was a 850 with a TWR built engine running close to 500 bhp.

The M56 is nicely complemented with a Quaife LSD. 350hp should not be a problem for a M56 with a R clutch. The one thing that is tricky though is the immobilizer for the 96 upward EU models (unless yours is an US import). The german speaking crowd usually reaches out to daniel2345 at volvopower.de for ECU reflashing.

I'm thinking of going the standalone ECU way anyways, so that shouldn't be an issue? Speaking of which - what ECU would you suggest?

I never dug into standalone ECUs for my projects. I know people have been happy with Haltech and Megasquirt. But Volvospeed or Swedespeed are the better resources for these kinda projects than MVS.
