For what it's worth, I have tried three different types of glue on the dash mounts - a two part "plastic" epoxy, ABS glue, and original J.B. Weld.
Only one that didn't fail was J.B. Weld.
Try to learn life's bad lessons vicariously through others.

Yup, like a boat.

Turns out the leak is from the coolant loop of the TD04 Turbo. Somehow it seems there is a hairline crack in it.

I am going to try some headgasket sealer given that a turbo replacement is expensive on a good day, and very expensive in her car. We need the car for another year or two so that should buy us the time. My theory is that the sealer will make its way to the turbo and react with the heat of the turbo in order to seal the hairline crack. The crack appears to be closer to the exhaust side so that may work to our advantage.

In any case, i need to flush her coolant with a chemical cleaner beforehand to ensure no bad reactions. Then refill with distilled water, run with pour-n-go by blue devil and check for seal. If it works then ill replace it with honda coolant and cross my fingers we get another few years out of it.

The little problems that come often dominate so much time!

Tried something similar. Might be the fault of my cement but they came undone pretty quickly, back to the drawing board for me
I was finding that some of the pieces would pull right off, I found that trying to do larger pieces would end up with the cement starting to set before I could go back over the back of the fiberglass with more cement, maybe causing a weaker bond. At the very least, the mounting tabs seem be strengthened, and I'll feel better about putting it in a car rather than if I just touched up some of the cracks.

Car sat for a week and now won't start. Seems to be a progression of before. Car cranks, "catches" but immediately dies. Leaning towards fuel pump relay or the pump itself. Anyone have any other things I should check?

If in doubt about fuel supply, do a fuel pressure test at the fuel rail. The pressure can tell you health of the pump and relay. Low pressure likely the pump and no pressure likely the relay.

Still waiting on a gauge. I can hear the pump prime but I'm not sure it stays on when I crank. Is it possible for the relay to fail in this way?

Yes. Make the jumper wire to replace the relay as a trouble-shooting step. If no change then head for the pump, test as noted.

Started on prepping the R for summer use at last. Only got as far as getting 2 of the summer rims and tires fitted. Then got side tracked with info sourcing on jobs for others on Volvos.

The XC60 replacement trans is on the way now with an ETA sometime before the end of time (maybe). Assuming the Canadian border guards don't go on strike tomorrow.

Then texting with my buddies son about the spare radiator I found for his leaking version on his 06 S60 2.5T AWD. He got back to me to say it looks like it has somehow managed to fix itself and stopped leaking for the last year or so since we replaced his failed engine mounts?! He wants to drop by on the weekend to get help for some other issues on his car.

Next I did as Abscate recommended and went to find an alternator/starter rebuilder with any skills. Found one about 10 minutes from where I live. Love these small one man businesses in a small unit packed with stuff and an helpful owner. I had taken a failed Bosch rebuilt alternator to see if it was repairable as I had no idea why it had failed as I had not removed it. It belongs to another student I help with his 06 V50 T5 AWD. It managed to have a battery fail, then this alternator and then the replacement 'Amazon special' also failed all withing 4 weeks. I wrote about that saga on the V50/P1 forum section. I want to know why it had failed so I could be more sure it was not going to be an ongoing issue. I explained the issue to him. He does not work on Volvo stuff, but immediately recognized the alternator as not a Bosch but a Denso unit that Bosch has remanufactured. He mentioned that alternator has a known weakness which is not common with Denso products. He checked it and it was fine. In fact there was nothing obvious other than badly worn brushes, worn shiny slip rings and a failing bearing. He is going to open it up and give it a good clean and do one more check. The bonus is he is a long time Denso service shop. He also mentioned that rebuilders use lower quality parts like bearings and brushes that are so soft they wear out quickly. He will only replace with OE quality parts. I guess we will see how this works out in time. He quoted $175 CDN (about $125-130 US) to rebuild in worst case but if there is nothing else found it may be less. I can live with that.

Maybe tomorrow afternoon I can get the other 2 wheels on the R and then check levels and see if it will start. The 'boss' want 'her' car back for the summer (could have sworn it was mine, or at least 'ours', but clearly it is not!!).

These guys and gals are out there, they seldom are on the Internet. I just drove by the guy who used to do all of our VW Beetle generators in the 1960s , in Niagara Falls. His grandson does it now!
