Basically we took some thin sheet metal and made four ribbons and cut them to shape, minor fab work. Riveted them to the panel we created with about 1/4 inch overlap. We then carefully notated where we could screw the panel into place. 8 sheet metal screws later (2 on each side) and caulk to seal it and it's done. Please feel free to email me direct with your number and I can call you and discuss further. God bless.

Very slick Sniper Cat, did you have any trouble removing or installing the pump power and sending unit wires? I'll try to get my pictures posted asap so people can compare, but this way looks pretty tempting, easy access for any future problems too. Nice job.

p.s. I'm sorry to hear you had a disappointing experience with high flow fuel. Where did you end up getting a pump?

Sorry I didn't mention the electrical. We pondered that for a while. Decided to splice at the pump. Used "EZ" splicers from the automotive supply shop. Red to Red, Black to Black, and White to White. Then you should generously wrap them. It works great.

Also, http://www.myswedishparts.com was an excellent source for the fuel pump assembly. Genuine Volvo fuel pump assembly that we simply removed and replaced.

Here's a picture of the tool I made to remove the fuel line retaining mechanisms.

Genius!

My wife had better never see that picture. She still wonders what happened to her turkey baster.

I just replaced a fuel pump in a 98 xc using this method. I only cut the sides and the bottom and folded up the access. I put some 1/4 inch steel in front of the fuel lines to protect them and cut the car with a die grinder. It worked great. Thanks for everyones input.
