May of found some hope for this engine. Found a local machine shop that charges $94.00 + sleeve. Waiting to hear back on the total cost and if they can do a Volvo 5 cylinder. Their website mentions 5 cylinder but not Volvo specifically. If it can get #3 repaired. About another $300.00 in parts to rebuild the lower end, assuming it does not need some more machining.

Been thinking about replacing the block with another 2.5L RN block. Would be best to locate a block with pistons classifications DDDDE. That would keep the number of replacement pistons down to one. At $150 per piston it would make a difference.

Rick - are the pistons in my 1998 parts car block of any use here?

Engine is out, I can strip for less than it costs to bribe a politician, as long as I am at least 500 feet from a school.

Unlikely that those will work. The 04-07 R motors B5254T4 had an 83mm bore.

The pistons I need are 83 mm forged pistons and where only use in the 2004 - 2007 R engine. Look and at the pictures above. The Volvo part numbers are 274461 (C) , 274462 (D) and 274463 (E). A 274462 (D) is what is in cylinder #3.

Push come to shove, I might be able to make your '98 block work.

I probably wouldn’t bother with an NA block. IMHO, your best bet is to source either a 2003-2004 2.3 T5 motor or 2005+ 2.4 T5 motor. I believe the late 2.3 (B5234T9) has dual VVT as well, so it’s a direct bolt in for the R, possibly with some sensor changes and whatnot.

The only engines in my local salvage yard are B5244S4, B5254S & B5254T2.

I located a long block B5254T4 out Denver. Seller is asking $1,350.00 but the posting says "for condition see photo" .
My BS detector is going off. Besides for $1,350.00 or less I might be able to take the one I got to Stage 0. Stage 0 would be better then used with 137,000 miles.

Still waiting to hear back from the first machine shop. They might be shutdown due to COVID-19.
Neighbor called a machinist friend of his. He will do Volvo. Waiting for some estimates on cost.

Ouch, $1,350 for an unknown condition motor? Hell no... my dad paid $150 for a good BMW M54B30 for his X3 at the local Pull a Part. Sure, we had to pull it ourselves and we have no way of knowing the true condition of the engine, but for the price it's worth the gamble. Plus it had good leak down results once I got it on the garage and on a stand.

Anyway, I probably wouldn't trust any used 4T4 anyway. Cracked liners are far too common, and unless I have good compression numbers and the word of someone who knows what he is talking about, I wouldn't trust it. Mileage isn't a huge concern, I've heard of sub-100k mile P2Rs with cracked liners, so it all depends on how the car was actually maintained.
