Current Volvos:
1998 V70 T5, 112k sat 5 years, still in mechanical coma (finally at the top of the pile )
2004 XC90 T6 AWD: 186k, 60 on transaxle ( traded in )
1998 POS70 N/A: DD/training aid, 236k but really about 240k, I think...ABS module( passed on to son who sold it)

I'm a woodworker so I'll make a quick jig to hold the manifold on my bench and a template that I can bolt to the manifold flange. Then use a pattern bit in a router and make repeated passes to cut it away. I make round windows and jambs so this is not out of line. Should leave a perfect edge. Yes - doing this with a grinder etc would take forever and would probably be way less than true.

While the intake is off peen several places around the cup plug with the vac nipple on it. Those have lots of history of popping out if you run boost up higher than stock.

Question - I have been collecting the parts for this mod, but does anyone know if, or how, this will change my fuel millage ?

That would be entirely up to your right foot. It will allow for better airflow, but it's still limited by throttle opening.
