Tried getting the turbo to engage as well. Rolled underneath while it was idling and could not find a leak. Let it sit for a bit and repeated. Still no leak.
So while I was glad that it looked like I wouldn't have to drop the pan, I still knew there was a leak somewhere. Enter saw dust.
I threw a good bit of it on the back of the engine, and took it for a quick spin around the block. Back under it, and mystery solved.

Pretty easy to do with the head off. Sprayed it with some hot water w/ detergent and let it sit overnight. Then throttle body cleaner spray and a small brush. It does make working on an engine much nicer.

That o-ring is only a couple of weeks old, so I messed something up with its install. If I remember correctly the o-ring can either be installed in the block first, or by slipping it on the tube before that is inserted into the block. I'm thinking that's the way I did it, which might not give the proper seal. So when I do it this time, I'll push the o-ring down into the hole first before inserting the tube and see if that makes the difference.

I'd probably put it on the line first, too. Did you lube it before installation? I'd probably use silicone grease.

^ It was properly lubed with the oil that was on my hands :)
I'm going to reverse myself on how this happened. When I just removed the pipe, I retrieved about 3/4 of the o-ring. So I think I must have installed the o-ring first, and then inserted ( incorrectly ) the pipe which then cut the o-ring. All put back together and waiting on test drive.

Friend's son who is an aircraft mechanic put the turbo in for the 2007 S60 2.5T earlier this year. The car sat for 2 years so the parts from FCP were scattered and I couldn't find the O-Ring. He used a special (paste type) gasket maker and it's still holding. He assured me it would work , besides he's over 2 hours away so didn't have choice to wait so hope it will seal for awhile.
.
Blessings,

BKM

It’s replaceable in situ without too much pain, from underneath.

You need a 5mm hex ball driver bit for the two bolts in the turbo drain pipe as access is a bit angled and you don’t want to strip those heads

Well the car is running great. I just finished 2 of 3 drain & fills of the transmission. The stuff that came out looked more like mocha frappuccino than trans fluid. More really nasty fluids gone.

Now I'm down to one small issue; the pulsing / surging sometimes when under load. It seems to only happen in 3rd gear, when it will surge between 2500-2700rpm with foot steady on the pedal. I don't think its ETM related since I can hold any RPM in any other circumstance.
I was hoping that if it was transmission related, I'd see some improvement with the fluid changes, but no change as of yet.

Could the surging be caused by an air leak on the induction system? Perhaps smoking the system is worth doing.

That's exactly what I was thinking. Checking the induction system is on my list for today or tomorrow.
Is there a valve/solenoid back by the gas tank that needs to be dealt with before smoking the EVAP system ?
