All, thanks for the hose advice. It was something I hadn't considered.

I admit I'm learning as I go on this project, and the assistance IS appreciated. It looks like I need to do some more planning for the later stages of this car.

For example, I've been playing with an idea for an STi-style top-mount intercooler. Gonna have to sketch up an STi-configuration hood scoop that matches the 850's body styling, 3D print it in pieces and make a mold for the fiberglass part. Then design and weld up some sort of sheetmetal intake with the throttle body facing upward. Should knock several feet off the intercooler circuit.

I hope it doesn't give the ECU a stroke...

I modded the power steering reservoir.

I'm reusing the 850's power steering pump, along with its reservoir. The problem is that the return line nipple fouls on the S60R's intake manifold:

Obviously not gonna work. Here's how I fixed it.

I cut the return nipple off the reservoir with a razor saw, sanded the cut areas on both parts flat, deburred them with an X-Axcto knife, cleaned them both with alcohol and J-B Welded them back together at the correct angle.

I have no idea if this will hold. If it works, great. If not, I'll figure something else out.

Should hold ok. It’s Better to use the JB regular stuff, it cures longer but about 2-3x stronger

Agreed, but this is what I had, and it's too late now.

However, I've been building models for about four decades now and one of the things I do religiously is to CLEAN, CLEAN, CLEAN any surface that'll get glue or paint. I use the same methodology on functional prototypes, which this basically is. I spent 10 minutes scrubbing and wiping down the reservoir and nipple with alcohol to make sure there was nothing present to impede the glue bond.

That was after I sanded the mating joints on both parts flat with a fresh 100-grit sanding stick.

The reservoir is now permanently clamped in place, with a new O-ring. There's a whole 1/8" of clearance between it and the intake, but that's not a zero or a minus.

I'm not sure if I'm gonna run the new, custom upper hose through Gap #1 or #2.
