Hello!

I am desperate for help. I would like to offer a small award to anyone who can offer help that leads to a solution. I have a 2004 Volvo S60 that I have owned since 2009 or so. When I bought the car the original owner warned me that it was possessed, but I felt brave enough to take the car anyway.

The problem can be best simplified as follows: When the ambient temperature is above 70F degrees and the relative humidity is high the instrument cluster "clicks" out, the ABS & Brake lights comes on, the status menu reads "Brake Failure Stop Immediately", the Temperature gauge, Speedometer, and tachometer all report 0. If this occurs while driving at interstate speeds it is sometimes accompanied by a violent jerk that feels as if I've run over a brick.

We live in Tennessee, our warm summer months are from April to October - this condition has ONLY occurred during these months.

I have learned that failures during heat and humidity may signal a problem with a relay - I have replaced several relays, specifically PN 9441158 at the CEM Module in the trunk for Power Supply Relay A & B to the ABS module.

I sent my ABS module to Xemodex last year and they sent back a different ABS module with their custom upgrade, but nothing changed. I also purchased an ABS module from ebay and had Darrell Waltrip Volvo (great shop!) flash the firmware with no change.

Darrell Waltrip Volvo in Nashville has been my preferred service center but they haven't been able to identify or solve the problem either. In 2012 they kept the car for several weeks during the summer and observed the problem. They eventually replaced the housing for the electronic module in the front right of the car, but this didn't solve the problem either (this was awhile ago and I may be somewhat mistaken about what work they performed).

I own a Diagnostic System PPC by BSR code reader and I have collected the codes that were in the car this morning:

TCM E000 Control module communication
TCM E003 Configuration Fault
CEM 1A61 Communication with TCM
CEM E000 Communication control module
PDM 0040 Outside temperature sensor
PDM 0030 NOT A RECOGNIZED CODE
ECM 0030 Temperature sensor of control unit
PDM 0032 NOT A RECOGNIZED CODE

This video is from 2010 when I first became determined to understand the problem. It isn't very descriptive, but you can see around second :24 where the car jerks as if I hit a brick.



This video is from yesterday, it is about 10 minutes as I describe what I'm seeing as I try to get the car going again so I can get home. Some of my descriptions are a little confused/inaccurate as I'm trying to drive, video, and talk. (Video gets boring when I start driving - nothing except talking about details)

Last thing - this information fails to capture the "clicking" aspect. When the event occurs while driving, it is usually accompanied by audible clicking that appears to originate from the instrument cluster area. I am beginning to wonder if the relays below the instrument panel could be related.

"clicks" under dash is a relay sounds. Relays are on CEM module.
CEM is real culprit. it hangs and for some short time you can hear clicks every time CEM restarts.
Eventually it hangs completely.
So replace it or send to Xemodex for rebuild.

to prove this diagnose you can simply use hairdryer to heat CEM a bit.
If you have questions about Volvo firmware ask me. I may know an answer :)

I turned the hairdryer on HOT facing the CEM for 5 minutes and it did not cause the fault. I'm still optimistic that this could be the cause of the problem, especially after viewing the linked video:

To me, that kind of kick can only be caused by the transmission. I don't see what engine parts can do so. It's a mechanical 'knock' that requires parts to get in contact in a violent manner. I also see a transmission service message.

I guess the instrument cluster issue as a consequence of the main fault. The communication is interrupted with the DIM.

Maybe the main computer/main fuse panel has a fault. I think the main computer is above the pedals and gets sometimes sprayed by water coming from the sunroof drain tube when it's clogging.

My vote is the CEM. it is located above the drivers left foot. Our 2004 XC70 would exhibit the same transmission bump, brake failure, door open warning, interior lights turn on. Sent CEM to XeMODeX. About $600 later, all is well and no further issues.

I'm planning to send the CEM to xemodex tomorrow. Thanks for the quick help, and I'll definitely follow up.

When the CEM is unable to talk to the SRS and ABS units, it will throw the ?STOP SAFELY" errors in the DIM. The DIM will also probably constantly reset (can be seen as the gauge needles jittering around their end stops).

This sounds like:
1. Bad/intermittent connection between any of the modules
2. Bad CEM
3. Poorly regulated 12v supply (noisy)

I think it'd certainly be worth removing and using Deoxit contact cleaner on all the plugs.

I sent the CEM to Xemodex. I'll update around April 23 when it gets back and installed.
