I just want to wrap my query up and point out that KLR142 was right - the engine mount beneath the torque rod was collapsed and the engine was clanging away on the metal.
As others here have pointed out, if you have one bad mount you definitely need to check the others ...

Just seeing this as I'm not normally on here, but you may be causing yourself a ton of headache by not using VIDA to scan your car. Your scan tool MAY not be able to communicate just because it can't communicate with the SAS, not necessarily because the car has a problem. Get VIDA and you will be ...

Are those springs all the exact same wire diameter and # of coils? If not, the free height isn't the only thing that will affect the installed height as they aren't all the same stiffness.

The shop I work at has used those plugs on all turbo Volvos that they fit with for over 10 years without issue. There may have been a single bad plug here or there, but they are good plugs and work on P2 Volvos(excluding P2R models that have the longer threads).

You don't need anything re-tuned to use different spark plugs and you won't risk engine or catalyst damage if they have the right gap, measurements and heat range...

The XC90s don’t have the same setup and when the torque mount is this worn out, it can make some very concerning noises. The P3 chassis cars don’t have the same noise when their mount(s) are worn and that right mount collapses a lot on those, but not the P2 based XC90.
