OP has a yellow, he doesn't want to drill a hole, I empathize ..

Know anyone with a welder? May be quicker to just weld a stubby bolt onto the end of the torx bolt.

Couple things, the dremel is OK but slow. An Angle Grinder is better.
If you own an Angle Grinder with diamond blade it is much quicker.
It is $25 at Menards hardware store:

Great pic. Then take it down to the foundry and melt it, be sure you get to watch it go.

I have experienced this nightmare a couple of times. Both times, I left the bracket alone, pulled the roller off, installed the new roller, tapped the end thread, and walked away. I have checked them many times and the cars have gone over 50,000 miles since. The screws are probably torqued to 10 ft lbs instead of 18 but hey, it has worked for me.

Its a painstaking process but i know i will get it out.
Thank you all for the awesome input. I will try the angle grinder approach great pics.
The dremel is slow although the carbide bits help i need a bit more cutting power.
Once again thanks all.

I wanted to replace just the roller. I have a brand new tensioner roller....but the stuborn head in me went dremel happy. I kinda wish now i would have done what Rober suggest. I hope its all for the best of my yellow

I have read in places that some people had success with getting it off by putting vice grips on the metal ring.
