I bought some 85A TPE, first time printing flexible filament, first attempt went really nice. Will make a few more and report back once installed on the car.

I initially ordered some connectors from ali, the "standard" big 2 pin P80 ones can be found (only in pigtails).
Seller ended up cancelling the order due to supply issues, and this 3d printed option appeared in the meantime, so I figured i'd give it a try.

How are people modeling NLA parts that are warped / bent / cracked / shrunk over time?

I suppose your only options would be pulling a better condition one from the junkyard, ebay or just trial and error in the modeling process.

The green one in the picture is made from PLA, which is hard, but the real ones were printed from TPU and TPE, which is soft.

I just received my P80/P2 transmission axle oil seal set from V-Prints. Thy look really good. I now have to wait for an opportunity to use them. This though makes me realize that the one I really need is a seal installing tool for the AWD RH axle and sleeve seal.
